3 EDITORIAL Heat Treatment Congress 2016 combines practical applications and science Europe s largest heat treatment conference will once again be opening its doors soon. The 72 nd Heat Treatment Congress (HK), organized by the Association for Heat Treatment and Materials Technology (AWT), will be held from October 2016 in Cologne. The Heat Treatment Congress consists of a large trade fair for the heat treatment industry and a top-class presentation event. Over the past few years, it has established itself as an event with two visitor focal points. Scientists and development-related company members provided the bulk of visitors to the presentation event. In addition, the trade fair also drew large numbers of heat treatment experts involved in practical applications. This dual-stream approach will be changed this year. Consequently, the presentation programme on Wednesday, the first day of the congress, will be reserved solely for presentations aimed at practitioners and the basic seminar will be integrated into the event. Wednesday will provide a mixture of presentations on safety, sensors, hardness testing, trends and innovations in plant engineering. The exhibition staff focusing on practical applications can also obtain a discounted admission ticket from the ticket shop for this presentation day. The key technical areas on the other two days of the presentation event include crack control options, press hardening sheet metal as well as the perennial issues of thermochemical surface treatment, dimensional and shape changes and the latest developments from heat treatment equipment. A highlight of the congress will be the keynote presentation on current trends in the international raw material markets by Peter Buchholz from the German Mineral Resources Agency. Students will be able to obtain a free congress ticket this year. The AWT is offering all budding engineers and scientists the chance to get to know up close the leading discussion forum for heat treatment and materials technology issues in Europe. Another highlight will be waiting at the AWT trade fair booth for anyone wishing to find out exactly what the AWT has to offer. Here, visitors will be able to experience the AWT hands-on. Throughout the three Congress days, you will be able to meet AWT officeholders as part of a fixed programme. They will gladly answer your questions about various AWT topics. This issue includes a special section covering the Heat Treatment Congress; details can be found on the following pages. 12 PRODUCT PREVIEW Batch quench austemper furnace for lightweighting Lightweighting is the latest practice prompting manufacturers to turn to AFC-Holcroft s universal batch quench austemper furnace (UBQA) the featured product at HK A recent influx of investment in austempering equipment as a way to reduce the weight of individual components has been taking place. Parts subjected to the austempering process are shown to have improved mechanical properties such as strength and toughness along with improved dimensional control during processing. The UBQA is the leader in atmosphere to salt quench for batch furnace designs, and the UBQA design is unique to AFC-Holcroft. The UBQA offers flexibility in processing various part sizes; and features an easy-to-maintain, modular design for rapid and accurate assembly, installation, maintenance and serviceability. The system can be provided as a stand-alone unit, or with a full range of companion equipment to create an entire system. The installation can be expanded incrementally as production increases, optimizing the investment. A fully automated system is available, with process and control management provided by a fully computerized BatchMaster system. A water injection system significantly increases quench severity, and upflow quench agitation provides more uniform hardness. In addition, improved atmosphere circulation under the load provides for a more uniform case depth for carbo austempering. The UBQA design has an intermediate transfer chamber between the furnace and the salt quench tank. This transfer chamber allows work to be transferred under atmosphere to the salt quench tank while preventing salt fumes or water vapor from entering the furnace chamber. Other benefits include greater than 97 % reclamation of quench salts; modern air-cooled furnace fan design which requires no water and is less expensive to maintain; and large diameter radiant tubes which effectively and uniformly heat work for faster recovery rates. The use of high efficiency, spark-ignited sealed burners assure extremely uniform tube temperature and longer tube life. AFC-Holcroft L.L.C. 14 PRODUCT PREVIEW Spray flood system for water-based cleaning Modern, reliable heat treatment processes require component cleanliness without residue or staining. BvL Oberflächentechnik GmbH has developed the spray flood system NiagaraVE especially for applications in the hardening process. It features a very strong cleaning capacity. Compared to other processes, water-based cleaning offers crucial advantages: Particle and film contaminations (emulsions) are removed thoroughly. The investment is relatively low and the system also offers better environmental compatibility which is increasingly demanded by end customers. The system is designed for components with heavy weights and high batch densities in baskets or on hardening grates. Cleaning is provided by closely spaced special nozzle frames with many rows. The processing steps are carried out in a chamber. The system is often designed as a 3-tank structure: The first tank is used for spray cleaning, to first remove any coarse contaminations. Then the chamber is flooded to achieve deep cleaning even on complicated geometries and cavities. After draining the fluid, another spray cleaning is carried out to remove the remaining fine deposits from the surface. The second tank is used for rinsing the components to reduce the residual contamination of the components. A third tank is used for thorough final cleaning for very high surface requirements. The cleaning performance can be further increased with a swivel system, ultrasound cleaning, vacuum or circulating air drying. BvL customizes the stainless steel system individually for the customer and the specific application. BvL Oberflächentechnik GmbH Hall 4.1 / Booth F-019 Compact controllers for smaller plants In addition to the compact controllers DE-VX 4604/4608, demig has launched two more compact systems of the type DE-VX 4601/4602, which are suited for smaller plants as well as for plants with only close installation possibilities. 15 PRODUCT PREVIEW Hot wall pulsed plasma nitriding systems Plasma nitriding is a case hardening process widely used to improve surface properties of metal mainly steel parts such as cutting and forging tools, injection molds, bearings, gears, engine component, etc. The process is environmentally friendly, using clean gases (nitrogen, hydrogen, and argon), which by an applied electrical field are ionized and bombard target parts to create a nitride containing, hard compound layer at the surface of the parts and a so-called diffusion zone after that with excellent mechanical bearing properties. Electron Thermal Processing Equipment BV, based in The Netherlands, has over 25 years experience in engineering and production of thermal processing equipment. Part of their scope of supply is the Plasma Nitriding Equipment of Ionheat. Since 2012, the company Ionheat has developed equipment for the plasma nitriding process, known as glow-tech systems, employing the latest technologies that exist within this field. Ionheat s plasma nitriding systems incorporate hot wall chambers with separate heating and cooling zones such to provide optimal temperature control and distribution throughout the process. These systems furthermore operate with pulsed DC current with an extremely fast arc detecting system, enabling high control of the plasma. The combination of these two attributes reduces considerably the problem of arcing resulting in higher surface integrity of treated parts. The increased control of the process additionally allows treating parts of different geometry in one same batch Ionheat s tandem systems, comprising two treatment chambers, are the most efficient on the market. These share resources for vacuum, plasma generation, and gas supply through an optimized patent pending technology, which allows the system to run plasma treatment continuously between the two chambers. That is, while chamber 1 is under plasma treatment, chamber 2 can be loaded and pre-heated to process temperature such that as soon as chamber 1 goes into cooling, the plasma can be generated in chamber 2 for nitriding to begin. This technology allows saving up to 7 h per day in processing time. In addition, the systems are designed for ease of maintenance, the heating elements can be easily changed unlike other hot wall systems and the pump and control cabinets are easily accessible. 16 PRODUCT PREVIEW Hardness testing of metal components The Austrian manufacturer and technology leader Emco-Test presents the latest hardness tester for the metal industry: DuraScan G5. It can be used for a vastly wider range of applications. The standard load range is 10 gf 62.5 kgf and can be increased at any time to 0.25 gf 62.5 kgf. Within these load ranges, the Vickers, Knoop and Brinell test methods can be used to measure in compliance with EN ISO and ASTM standards. The force is thereby continuously and precisely monitored electronically using a series of electronic force measuring sensors. Thanks to the patented rapid traverse for the height adjustment, the height of the test head can be adjusted at 10x speed. This saves valuable time when switching to samples at different heights. The hardness tester is equipped with a 10 MP camera which allows the user to cover more applications with each lens. As a result, fewer lenses and therefore lens changes are needed overall. The manufacturer promises a high degree of precision and reliability through use of state-of-the-art measurement and regulation technology, as well as precise results and repeat accuracy. The intuitive user interface of its ecos workflow operating software reduces the familiarisation time and the number of operating errors. All classic functions of hardness testing are possible here with a small number of clearly structured work steps. The operating software guides the user step-by-step through the measuring process right up to the data backup. The xchange interface included as standard and well documented in all DuraScan G5 devices allows the import and export of test parameters and results to be automated and hence accelerated. 20 PRODUCT PREVIEW C-level-controller with gas analysis function Due to increasing quality requirements in automotive industry, supplementary features in measuring technology have been taken into consideration. The benefit of the CarbFlex system currently launched by Mesa Industrie-Elektronik GmbH consists in maximum flexibility for control and calculation of the C level. The O2- respectively L-probe may also be subjected to permanent supervision by an additional CO2-analyzer (upon request). The integrated software module is able to control the entire process as well. The CarbFlex instrument has been designed for connection to oxygen probes (also L probes), to a thermocouple and a CO analyzer. On the basis of the input signals for residual oxygen and CO2 content, CarbFlex determines the C level, meanwhile assuming the realistic gas equilibrium for that purpose. The C level calculated this way can be corrected by means of a foil test. Clients have the choice to use the instrument alternatively as a controller or as a measuring transducer for C level. Since the result is transmitted by interface or in form of a current signal, it can also be supplied to external controllers, offering maximum flexibility when implementing a particular measuring application. For reading and processing of additional analog or numerical signals within the system, corresponding modules are available. As an option, a triple gas analyzer can be integrated, so that the configuration meets the requirements of CQI-9. 21 PRODUCT PREVIEW Pulse power supplies for glow discharge Plasma nitriding is gaining increasing importance as an alternative nitriding method in modern manufacturing. Compared to traditional nitriding, as salt bath nitriding and gas nitriding Plasma nitriding has several advantages, which make the process interesting both in terms of heat treatment, as well as of environmental and economic considerations. Modern plasma nitriding plants are all hot-wall vacuum furnaces, which operate with a pulsed DCglow discharge. The PulsPlasma technology developed by PlaTeG in the nineties of the last century and since then continuously perfected is one of the leading DC pulse techniques in the world market. PlaTeG provides an enhanced generation of pulse power supplies. The PulsPlasma generators fitted with the latest IGBT-technology generate current and voltage for glow discharge in nearly rectangular pulse shape. The full plasma power is applied to the load already after a few microseconds. The generators have a pro-active arc suppression and support the PlaTeG-PPSATM technology for optimized treatment times and reproducible, uniform nitriding results. The devices have compact design and are suitable for space-saving installation in the air-conditioned control cabinet. So they are optimally protected against environmental influences at the operation of the plasma nitriding plant. Due to the high reliability and lifetime of generators, PlaTeG affords up to five years warranty on the equipment. PulsPlasma generators are available for pulse currents between 10 A (PP10) and 1,600 A (PP1600) depending on plant size, application and customer requirements. They are offered for both monopolar and bipolar pulsed operation. For the plasma nitriding of steel monopolar working PulsPlasma generators are ideal and provide a favourable price-performance ratio independent of component size and shape as well as the system loading. 22 PRODUCT PREVIEW Carbon based materials for industrial heat treatment The SGL group presents the newly developed carbon fibre reinforced silicon carbide ceramic (C/SiC) with the brand name Sigrasic performance to the specialist world. Sigrabond performance was already introduced onto the market in 2012 and today it is the material of choice when it comes to high-performance charging racks made from carbon fibre reinforced carbon (CFC). The increasing amount of heat treatment processes in continuous heat treating equipment with pre-oxidation has however led to calls for a material which combines the advantages of CFC with an oxidation resistance when exposed to a gas flame up to 500 C. Thus, the idea for Sigrasic performance was born. This carbon fibre reinforced silicon carbide ceramic (C/SiC) is pending patent approval and is produced from the CFC material Sigrabond performance by means of a special infiltration process. The ceramic matrix hereby protects the carbon fibre from corrosive attacks without negatively influencing the excellent mechanical properties of CFC. With Carboprint Si the SGL group is making even further progress within a development project regarding additive manufacturing technologies. Here the basic structure made of carbon is established in a 3D printing process. Complex component geometries, like optimum efficiency ventilators for heat treatment furnaces, can therefore be realized without machining. By infiltrating the printed component with silicon, a carbon reinforced silicon carbide ceramic is created, which offers a high ductility in combination with resistance against corrosive atmospheres and a high abrasion resistance. SGL CARBON GmbH Hall 4.1 / Booth E-071 New capabilities of X-ray diffraction Shot Peening is an important process to increase lifetime of parts with dynamic loads like gears, shafts or springs by implementing compressive residual stresses. Sentenso Strahlprozesstechnik presents technologies and devices for process and quality management. Different from other devices the µ-x360 uses the Debye-Scherrer-Ring and the cos α method to determine lattice distances in crystal metal surfaces. The compact design and the intuitive software dialog improve the usability of the stress analyzer. The low X-ray level and the simple setup also result in an attractive price. The highlight is the new ultracompact design and the X-ray tube that can be changed by the user in order to measure samples of various metals. The portfolio also includes modular accessories like moving axes, an electropolishing device to determine depth profiles and optional protective equipment. sentenso GmbH Hall 4.1 / Booth C heat processing
23 PRODUCT PREVIEW UniCase Master and ZeroFlow methods During this year s Heat Treatment Congress, Seco/Warwick will be presenting the ZeroFlow method, a unique technology that performs the nitriding process with the use of only a single-component atmosphere raw ammonia (NH3). This innovative solution was developed by Seco/Warwick in collaboration with Professor Leszek Małdziński from the Institute of Work Machines and Vehicles of the Technical University in Poznań. What distinguishes the ZeroFlow method is reduction of ammonia and nitrogen consumption by several times in relation to the double-gas nitriding (ammonia + nitrogen or ammonia + NH3 diss.), which significantly influences the reduction of furnace operational costs. ZeroFlow, when compared to other methods, offers a simple and automatic nitriding atmosphere adjustment by the periodical addition of raw NH3; a simple operation and simplified gas system. There is no need to install an additional mass valve for nitrogen or dissociated ammonia, and in most cases, an ammonia dissociator is not needed. Additionally, the creation of lower amounts of nitriding atmosphere allows for using a smaller atmosphere burner, which reduces the burner price and emission of harmful gases in to the atmosphere. It is an environmentally friendly nitriding process that meets most urban requirements. The Heat Treatment Congress 2016 will also showcase a new concept, a single-piece flow case hardening system developed by Seco/Warwick, UniCase Master (UCM), an innovation that revolutionizes both the equipment and process for the continuous heat treatment of gears. The main advantage of the UniCase Master over technologies in current use is that it addresses the major causes of deformation during heat treatment by controlling, correcting and eliminating distortion. A UniCase Master compact system, designed for high-volume gear heat treating, ensures ideal repeatability of results, gear after gear. This system is ideal for lean manufacturing configurations and can be easily integrated into machining centres. Seco/Warwick Europe Sp. z o.o. 25 PRODUCT PREVIEW Heat treatment using oxide fibre ceramics WPX Faserkeramik GmbH manufactures semi-finished products and customer specific parts made of Whipox oxide ceramic matrix composite (OCMC) for the heat treatment of metals. OCMC parts are stable under extreme thermal shock during quenching (> 100 K / sec) and under strong temperature gradients (> 100 K / cm). They are non-brittle, whereas conventional ceramics fail catastrophically. Bending strength beyond 200 MPa allows the design of heavy load charge carriers with low heat capacity and fast thermal response. Compared to cast or steel carriers, minimal warping of OCMC carriers allow for failure-free automated setting and removal. Due to its excellent corrosion and oxidation resistance, Whipox can also be used under oxygen atmospheres. Separating grids for CFC or cast carriers inhibit carbon contamination. Further OCMC applications are furnace linings, current feedthroughs, and burner nozzles. Being non-conducting and electromagnetically transparent, OCMC is ideally suited for induction heating components. Whipox OCMC improves TCO and energy efficiency by significant reduction of carrier weight, improved product properties by precise temperature control, increased furnace equipment uptime through non-catastrophic failure, automated setting by warp-free carriers, and less rejects due to carbon contamination / sticking. The productivity of the line is 2,600 kg/h. UTTIS Industries Hall 4.1 / Booth A-009 Gap flow burner for high temperatures T he Rekumat CS gap flow burner series, for high temperature applications, from WS Wärmeprozesstechnik is available in various power ratings and installation sizes. The burner can be utilized in direct and indirect heated applications up to 1,200 C exhaust gas entry temperature. The combination of a heat resistant ceramic recuperator and high efficiency gap flow heat exchanger, enables the installation of the burner at these temperatures ranges. The high exhaust gas entry temperature is reduced along the ceramic recuperator, by means of the counter flow principle, to a value already below the max. allowable entry temperature for a metallic gap flow heat exchanger. The heat recovery of the proven and tested gap flow burner principle, in which the air is distributed over many single heat exchangers, resulting in a high heat transfer, further enhances the heat recovery of the pointed ceramic recuperator. Expressed in figurers this means, the burner achieves an efficiency increase of %, compared to a standard ceramic recuperator. Despite the high efficiency and the correlated high combustion air preheat, NOx emissions are at a very low level, due to utilization of Flox combustion technology; also developed by WS Wärmeprozesstechnik. High efficiency, low emissions at high temperature, com- 66 REKUMAT CS Heat exchanger surface 3,6 m bined with easy maintenance, is realized in the new burner series. Because of the tight flow channels, clean combustion air and exhaust gas are necessary, a requirement which holds true, for all high performance heat exchangers.
