2 The problem of selection Choosing the right temperature controller The question of the correct temperature controller comes up again and again for plastics processors. What performance is required for temperature control of the individual tasks and the individual working area? What advantages and disadvan tages do the units offered have with respect to their different forms of construction? It is worthwhile to compare the temperature controllers available on the market in terms of their relevant equipment features. It is best to divide them into the various types of machine. This classification can be done according to the heat-transfer medium used, the temperature range, the construction, or the type of cooling. Finally, the allocation of the available options into the overall process plays a major role. Recognising the strengths and weaknesses of temperature controllers Beyond any doubt there is a suitable temperature controller for each task, and this one can best handle the task in question from the technical and economic points of view. It is simply not easy to make a se lection due to the large number and wide variety of units offered and also in view of the far-reaching consequences. In addi tion to the costs, the primary concerns are availability (little or no down-time), the service provided by the manufacturer, and the options for expansion and upgrading. In many cases the only thing that helps, is to obtain an exact matching of the performance data so as to be able to genuinely detect the strengths and weaknesses. The heat-transfer as the first criteria Fundamentally, it is necessary to decide whether to use water or heat-transfer oil. If the temperature range permits it, water is always to be preferred due to its far better heat transfer properties. The construction of water temperature controllers depends on the maximum operating temperature, as is shown in the following table. Division of water temperature controllers by temperature ranges It is possible to operate temperature controllers with an open circuit that is not under pressure over the lower temperature range up to 95 C. At higher tempera tures it is necessary to apply a pressure within closed systems so as to prevent evaporation. At especially high temperature levels, e.g., as encountered in the injection moulding of technical thermoplastics, precise and rapid heat transfer is required, and especially so for the production of precision parts. Since there is often only a very limited heating and cooling channel area available due to the fact that the moulds used are frequently very small, hot water equipment is in general more suited for such applications than temperature controllers using heat transfer oil. It is necessary to note the high saturation pressure of 16 bar at 200 C and the need for special hoses to connect the mould. Here, too, the advantages of water heavily outweigh those of oil in these individual cases. 3 Temperature controlling with heat transfer oil Oil temperature controllers are used in the temperature range from approx. 160 C to 350 C. Here, too, there are many different types, and their use depends on the temperature range. Units of the open type are offered for use up to 200 C. It should be noted with such units that the heating surface loading should be designed to be as low as possible to prevent thermal decomposition by exceeding the permissible film temperature as a result of local overheating at the heating element. Thermal decomposition of organic heat transfer liquids and the formation of carbon causes porous layers of hard carbon to be deposited on the surfaces of the heating elements. This causes a further reduction of the heat transfer and ultimately leads to a failure of the temperature controllers. Since the oil undergoes thermal decomposition at high temperatures, it is especially necessary to provide safety mea sures for all temperature controllers in the temperature range above 200 C. It is necessary to monitor the flow rate in such units so that the system is switched off if the flow falls below the minimum permissible figure. In addition, it is necessary to prevent the entry of oxygen into the system, otherwise this causes oxidisation damage to the heat transfer medium. Oxidisation appears in the form of a rapidly increasing viscosity of the heat transfer medium, which ultimately becomes unusable. It is necessary to provide expansion vessels with a cold oil or nitrogen overlay to prevent the entry of oxygen. When refilling or after the initial filling of the unit, it is first necessary to purge the heat transfer oil at a temperature of approx. 100 C over a longer period of time. A large number of legal regulations must be complied with by the manufacturer and the operator in the construction of the units and also when working with heat transfer oil. The type of cooling as the second criteria It is necessary to distinguish between direct and indirect cooling when looking at the type of cooling. Indirect cooling means a separation of the cooling water circuit from the circulating line. This separation is always done in oil temperature controllers, for example, since the heat taken up by the oil in the mould is drawn off into the cooling water by a heat exchanger. Indirect cooling is only provided for water temperature controllers if it is not possible to obtain sufficiently clean cooling water for direct cooling, and so it is necessary to prevent contamination of the circulating line. Contamination in the circulating line leads to reduced heat transfer and increases the risk of failures in the temperature control system. The advantages of direct cooling The disadvantage of indirect cooling is the temperature loss in the heat exchanger. For that reason we always provide direct cooling if a high cooling capacity with a low temperature difference between the cooling water and the circulating medium is required. In the case of direct cooling, the cooling water is fed into the circulating line without including a heat exchanger in the circuit. This always provides the maximum cooling capacity so that temperature changes are quickly brought about. Motor-driven valves or a multi-stage solenoid valve system are used to increase control accuracy. The prerequisite for the use of direct cooling is a closed cooling circuit with clean water so that the temperature control circuit is not contaminated. 5 Integration of temperature controllers into a pre-heating station for injection moulds. Integration into the overall process Since the temperature controller has a decisive effect on quality, it is logical to integrate its functions into the manufacturing process. In addition to precise control of the mould temperature, the monitoring and storage functions and com munica tions capability with the processing machine play a major role. Providing the temperature controller with a powerful microprocessor controller therefore represents a natural minimum requirement. All the process parameters should be entered and displayed at a central control panel. In this case the function and error displays are important components. The monitoring functions should include, as a minimum, tolerance band monitoring of the temperature actual value, set value limitation, electronic level monitoring with automatic water make-up and dry-running protection for pump and heating, and displaying the corresponding error messages or even switching off the unit. It is also necessary to pay attention to all the interfaces currently available on the market such as analogue and serial interfaces, the CAN-Bus, the Profibus and Euromap 66. Only in this way is it possible to ensure communication between various types of processing machines, since manufacturers of such equipment generally provide differing interfaces and interface protocols. In close teamwork with our customers a series has been developed, that covers a large performance range by means of a modular design. Various different combinations of heating and cooling elements offer the user a large range of applications. 10 Models teco wd/itc Modular temperature controllers with direct cooling teco wd The gwk temperature controllers series teco wd and teco itc are heating and cooling units ready for connection to the process with direct cooling which are designed for operation with water as the circulation medium. Direct cooling is an advantage, when a high cooling capacity is required at low temperature differences between cooling water and the circulation medium. In this case the cooling water will be fed without temperature loss into the circulation circuit. The water circuit, designed as a closed system, allows a pressurized use up to 140 C. Depending on the operating condition, the heat will either be removed from the consumer by cooling or transferred to the consumer by heating. The heat transfer occurs by the circulation medium water which is to be transferred with an effi cient pump through the consumer. The type teco itc is equipped with multi-stage solenoid valve cooling to achieve small temperature tolerances, whereas the series wd is equipped with a motor valve in the cooling water circuit. Control of the circulation medium temperature takes effect automatically. A temperature sensor, installed inside the unit, measures the existing actual temperature. The microprocessor controller compares the measured value with the adjusted set value and switches the heating or cooling accordingly. A trouble-free operation is guaranteed by a comprehensive safety system. As standard the unit is equipped with a large number of functions, on request this may be complimented by various useful options. For connection with the controllers of the processing machines all current interfaces are available. 12 Model teco wh Reliable water temperature controllers for high temperatures Water has a major advantage compared to heat transfer oil if relatively large amounts of heat need to be extracted from small cooling surfaces. In order to be able to transfer a constant amount of heat between the mould wall and the medium for the same median temperature differential, four to fi ve times the area of cooling surfaces, or the same number of cooling channels, is required if heat transfer oil is used instead of water. It is precisely this which often cannot be achieved in practice with small moulds. The use of water as a heat transfer medium has the further advantage that the amount of liquid to be circulated by the pump is reduced by a factor of two to three compared with heat transfer oil. The gwk hot water temperature controllers of the teco wh series are designed for special applications in the temperature range up to 200 C. Magneticallycoupled pumps, return fl ow temperature monitoring and limiting, a built-in condensing unit to prevent steam impacts, level monitoring via a built-in high-pressure makeup feed unit and a ramp function included as standard for temperature changes to heat up the mould more gently at the start of production and the corresponding cooling down at the end of production guarantee the highest possible level of process security. The modular construction of the heating and cooling sections allows a unit to be designed for any type of application. 14 Models teco tt/th Heat transfer oil-temperature controllers for highest demands As a rule, temperature controllers which are designed for operation with heat transfer oil are used for circulating temperatures above 200 C. Dealing with thermal oil makes it necessary to take different criteria into account which also have a constructive infl uence on the design of oil temperature controllers. Hot thermal oil has a low oxidation stability when direct contact to ambient air is allowed as found in some competitors units which use a submersible pump and tank. This increase of air absorption can cause the oil to become more viscous and the pump fl ow rate to decrease. As an open design does not allow for a defi ned fl ow with reliable monitoring this oxidation due to the lowering fl ow rate can cause an excess of oil fi lm at high temperature on the heating element which will lead to a tarry coating and carbon deposits forming within the heat transfer system eventually leading to the decomposition of the oil and subsequent clogging of the heat transfer system. The consequence of choosing the wrong type of oil temperature controller are more waste product, poor product quality and higher maintenance costs. It is due to these reasons that gwk do not manufacture oil temperature controllers with an open circuit. The closed circuit design allows these units to run up to 300 C with the th design up to 350 C. Perfect Cooling and Temperature Control

15 The gwk teco tt and th series have been specially designed for applications that require higher temperatures. The specifi c heating surface loading is designed to be such that thermal decomposition of the heat transfer oil can be prevented without fail at normal fl ow rates. Built-in fl ow monitoring ensures that an alarm is given if the fl ow rate becomes too low. It is necessary to prevent oxygen from entering the system in order to avoid damage to the heat transfer oil from oxidation. The closed circuits of the teco tt units have a layer of cold oil in the expansion vessel, which can also be equipped with a nitrogen covering supply device on request.
