Value-added expertise in machine tools There is much talk about efficiency increases these days, and usually it s in the context of energy efficiency. That s actually a good thing, for profitability increases arising from higher levels of efficiency and higher awareness of the scarcity of resources are in demand today more than ever before. But there s much more to the efficiency of bearings than the energy aspect! Especially features such as low maintenance requirements, integrated functions, sturdiness and performance increases offer very high benefits for subsystems such as spindles or rotary tables, and thus for the entire machine tool. Tapping this potential requires more than just the ability to manufacture quality bearings. What is called for in addition to just the component is the expertise to develop, manufacture and supply within the categories of the respective users, taking into consideration the specific demands of their applications. Only then will our customers buy a specific bearing because they appreciate the added value that comes with it. Added value that enhances their products and helps them to stand out from their competitors: Top performance, long machine uptime, reduced system costs! It is one of our basic principles that the verification of calculation results under harsh reality conditions does not take place at the customer location, but rather on Schaeffler s own test rigs, in suitable test bays, prior to delivery. Quite often partnerships with leading German universities and research centers are utilized. The results gained, are directly applied to the development of products and calculation tools. An effective range of services (see also Schaeffler Group monitors Germany s largest luxury liner, on page 3 of this issue), which includes all phases from application engineering, to manufacturing and spare parts procurement, form a part of our offering. Validation in testing Economic development drives innovation The Schaeffler Group at EMO 2009 in Milan At the EMO tradeshow held in Milan in October 2009, the Production Machinery Business Unit introduced its Italian customers and the international press to the Schaeffler Group s latest technical solutions that will significantly impact the future development of bearing supports for machine tools. In keeping with the motto Innovation & Trends in the Machine Tool Industry, exhibitors focused on topics such as reduced energy consumption, the development of innovative components, and new products along with new applications for machines. It became obvious that, contrary to expectations, the overall economic situation has spurred, rather than slowed down the development of new products and groundbreaking solutions. To corroborate this phenomenon here s the comment of a conference participant: Italy is marked by companies that are very active innovators. It is becoming more and more necessary to keep customers up-to-date of technological progress. This should happen in the form of creative and proactive ideas, coupled with new products and resources, like those that the Schaeffler Group has in store. Usually we ask the customer these three questions: What potential are we talking about, where does the customer Milan Cathedral buy and at what price? But with an eye on innovation, we should maybe think about replacing these questions and ask instead: How current is the customer s application and what can the Schaeffler Group contribute to improve it, so that it becomes more up to date and ready for the future.

3 Issue Page 3 Expertise in linear bearings: Components with competence INA linear bearing solutions in Deckel Maho Gildemeister machines Change in the machine tool industry is characterized in particular by the increasing importance of system partnerships between OEMs and suppliers. Manufacturers are increasingly focusing on their core competence and using ready-to-fit machine components and assemblies from highperformance technology partners. All parties involved are benefitting from this close cooperation manufacturers, component suppliers and end customers alike. The intense collaboration between GILDEMEISTER and INA Linear Technology is an exemplary, successful development partnership in the area of modern machine tools. When it comes to linear guidance systems to be used in its large and mega milling centers, DECKEL MAHO Pfronten GmbH relies exclusively on high-performance RUE-E linear recirculating roller Large universal milling machine DMU 340 P, main axes X, Y and Z fitted with INA linear roller bearing and guideway assemblies RUE65-E (X axis) and RUE55-E Test slide at DECKEL MAHO Pfronten for examining the machine geometry (X axis) and adjusting the guideways bearing and guideway assemblies from INA Linear Technology. The linear guidance systems for series DMU/DMC 200 to 340 have been developed together with INA. For performance and quality reasons, DMG buys these products solely from one supplier. Depending on the machine size and the loads acting on the main axes, linear recirculating roller bearing and guideway assemblies of sizes RUE 35, 45, 55 and 65-E are used. Furthermore DMG uses covering strips; double lip wipers or customized sealing kits from the KIT modular system to meet customer needs. These are pre-assembled at the factory. Load calculations are carried out using Schaeffler s Bearinx program, which have been complemented by DMG s own calculations for further refinement. Optimized lubricant distribution of the RUE-E generation ensures minimal flowable grease consumption of only about one liter per year using machine lubrication intervals of four hours. Additional components are not required. Detailed Solution Successful system performance Due to extremely high axis loads, INA Linear Technology supplies the customer exclusively with selected combinations of guideways and recirculating roller units. Precisely matched pairs are combined to achieve minimal waviness in the guideways and maximum accuracy of the carriages and all key data is recorded in test documents. The RUE-E units are supplied fully assembled and well protected in special returnable containers to avoid the possibility of damage and mix-ups. Prior to installation, DECKEL MAHO inspects the machine parts on which the linear roller bearing and guideway assemblies are to be installed with meticulous accuracy, and it examines them for compatibility with the linear guides. The propulsion and steering drives of the Celebrity Solstice, the largest cruise ship ever built in Germany, utilize state-of-the-art bearing technology from the Schaeffler Group and sophisticated monitoring solutions from FAG Industrial Services (F IS). Cruise liner Celebrity Solstice, equipped with Schaeffler bearing technology and monitoring solutions Supplied by ABB Marine, the vessel s two Azipod drives must be ready and available for use at all times. To this end, they have been equipped with FAG DTECT X1 monitoring systems. Measurements carried out during the test voyage and endoscopic measurements prior to commissioning documented the excellent bearing condition after installation. Ever since the cruise liner was put to sea for her maiden voyage at the end of 2008, the FAG DTECT X1 systems have been continuously monitoring the drive bearings. Once a week, the recorded vibration data are sent to FAG Industrial Services for analysis. In the event of abnormalities, the drives manufacturer will receive a detailed report. The system solution make it possible to plan imminent repair measures well ahead, so that the ship s itinerary can be adhered to at all times. Sadly, dear Reader, it is as likely as not that you will only see this luxury liner from the outside rather than from within, and things are no different for us. 4 Issue Page 4 A partnership for top performance BIGLIA Group counts on Schaeffler linear guidance and spindle bearing solutions INA linear bearing units in action The BIGLIA Group was established back in the 1950s in Incisa Scapaccino, a small town located in the famous Italian wine-growing area of Piemont. The company initially focused on the manufacture of sawing and special purpose machines. In the following years, BIGLIA recorded steady growth, in particular in the lathe sector. Today it employs 170 staff. Having manufactured over 10,000 machines since its foundation, the company can be rightly called one of the protagonists in the Italian and European lathe manufacturer markets. At present, BIGLIA offers a comprehensive range of multi-functional lathes and multi-spindle machines with two or three automatic turning heads. Available in 25 different versions with between 2 and 12 axes, they are suitable for universal turning operations and the machining of complex assemblies in one single setup. Thanks to the use of power tools, C and Y axes as well as counter spindles, this is no problem today. These configurations also include a series of vertical lathes with inclined spindle, lathes with three automatic tool changers and multitasking lathes. BIGLIA lathes and CNC machining centers offer high rigidity in their mechanical main components. Quick tool changers, as well as high-speed and high-acceleration in the main axes and spindles, enable outstanding productivity. Energy-efficient systems thanks to friction calculation Bearinx A key to higher efficiency The Schaeffler Group s bearing calculation and simulation program, Bearinx, now also offers a new friction calculation function. This enables users to calculate the energy efficiency of different bearing supports in a specific application. With Bearinx, the Schaeffler Group can identify the maximum saving potential of a system at an early design stage. This is an important prerequisite for optimally using friction-optimized bearings and for further increasing the energy efficiency of applications by taking advantage of downsizing options. Gearbox calculation with Bearinx Friction calculation with Bearinx The new friction calculation method takes into consideration both rolling and sliding friction, and both of these under boundary, mixed and full-film lubrication. The method is based on the elastohydrodynamic lubrication theory (EHL), which deals with the formation of lubricant films in heavily loaded contact points of bodies rolling against one another at high speeds. This includes both the formation of a hydrodynamic lubricant film and the elastic deformation of the bodies in contact. Since load, sliding speed, viscosity, temperature etc. are not constant over the contact area, every single contact in the bearing is analyzed. As a result, all the frictional forces at the discrete contact area points are available. Currently, friction calculation with Bearinx is available to customers via the advisory service offered by the Schaeffler Group s qualified field service application engineers and via the application engineering departments. 5 Issue Page 5 Improved capacities for large bearing production Shorter distances and maximum quality for large machine tool bearings from these measures in two ways: Firstly, the relocation of the spindle bearing production to Schweinfurt relieves the burden on the Wuppertal production and secondly, the manufacturing capacities in Wuppertal have also been considerably expanded. During the years 2007/2008, the company invested 3.7 million in considerably extending its machinery. This resulted in higher flexibility in production, customer demands have increased and delivery times were reduced. In 2004, the coolant facility at FAG Schweinfurt was rebuild, in compliance with new legal regulations. Having an operating capacity of 300 cubic meters per hour, this state-of-the-art facility features a speed-controlled drive system and is especially environmentally friendly and energy efficient. In view of high production demand, the manufacturing capacities for large bearings, has steadily expanded over the past years. This went hand in hand with an increase in coolant demand so that an expansion of the facility was required. In late 2008, the Schaeffler Group undertook another significant upgrade of its coolant facility, investing over 800,000. Equipped with new tanks and additional filter systems, the facility now supplies the large bearing production facility with about 800 cubic meters of coolant mixture per hour. New catalog for large bearings Schaeffler Group Industrial has published its GL1 catalog for large bearings of the INA and FAG brands. This compendium includes all the technical information relevant for large rolling bearings with outside diameters from 320 mm to 2,800 mm maximum. In addition, it highlights appropriate accessories and numerous special rolling bearings, spherical plain bearings and bearing housings. The GL1 shows which products are suitable for specific bearing supports, what aspects need to be considered during the design process and what tolerances the adjacent construction should offer. It also provides detailed information about service life calculations, temperatures, loads and lubricants and explains how the products are properly mounted and maintained. 6 Issue Page 6 added competence Creativity techniques for engineers, Part 16 TIPS The Theory of Inventive Problem Solving TIPS helps resolve technical problems by offering several tools that can be used either individually or in combination. These include, for example, classical tools developed by Altschuller himself: 1. Innovation principles and contradiction matrix 2. Separation principles for resolving physical contradictions 3. Algorithm or step-by-step procedure of inventive problem solving (ARIZ) 4. System of 76 standard solutions and substance-field analysis 5. S-curves and laws for the development of systems (evolution laws of technical development, patterns of technical evolution) 6. Principle of ideality 7. Modeling technical systems with the help of small scale models In past issues of added competence, we introduced you to various types of creativity techniques. This time, we would like to present you with a method that is used in technical area only: TIPS the Theory of Inventive Problem Solving. It is not without reason that many companies in the automotive, industrial and electronic sectors have firmly integrated this method for systematic product and process improvement in their development process. While the acronym TIPS has become established in English speaking countries, the original name of this method is TRIZ, which is the Russian acronym for the same phrase, Theory of Inventive Problem Solving. TIPS is based on the idea that scientific and technical problems can be solved without compromise. TIPS helps to quickly find selective high-level solutions and overcome mental blocks. Several methodical tools for problem solving, analysis and avoidance of errors as well as for the generation of ideas are available. The inventor of this method was Genrich Soulovich Altschuller ( ), a brilliant scientist and keen thinker from the former USSR. When perusing approx. 40,000 patent specifications, he recognized that technical systems develop according to fixed rules towards increasing ideality, the development of technical system is driven by overcoming contradiction, while increasingly using existing resources, innovative solutions evolve through adapting existing solutions from other fields and industries. TIPS follows these guidelines in its search for answers: The ideal design is the desired end result. A problem can be overcome when the existing contradiction is resolved. Only inventions represent progress. Innovation can be an organized systematic process. Additional methods have been developed by disciples of Altschuller, incl. innovation checklist, cause-effect diagram, anticipating error detection, resource checklists and many more. The methodical tools are suitable for resolving a wide variety of problems: There are tools for tasks such as inventing, improving, designing and developing new product generations, emergency solutions and measuring tasks. The analytical tools include, for example the innovation checklist as well as function and object modeling. The knowledge-based TIPS tools are used to synthesize solution concepts for invention problems. These knowledge-based tools include innovative solution principles, standard solutions as well as the utilization of physical, chemical and geometric effects. However, another time factor is becoming increasingly important for manufacturers and users and this is the bearing reference life. The Schaeffler Group therefore decided to introduce a Grease Group concept several years ago and introduced it step by step. It is aimed at ensuring the best possible supply reliability for the customer. To this end, two basically equivalent greases are kept in store for every type of application of grease lubricated bearings. This strategy has now been rolled out for spindle bearings too so that heavy-duty grease L252 is available in addition to the tried and tested spindle bearing grease L75. Greased bearings, in particular sealed spindle bearings, are already being supplied filled with one of these two greases from the Grease Group as standard. In quotations, sealed bearings are therefore referred to as being greased with lubricant from Grease Group GA21. Open bearings that are supplied in greased condition upon customer request, are also offered as GA21 and carry this designation suffix in their code. Grease Group GA21 contains two heavy-duty greases, L75 and L252, that are ideally suited for bearings operating in machine tool spindles

7 Issue Page 7 Lubtect* Lubricant grease with built-in profitability increase Increased service, higher reliability, freedom from maintenance Lubtect* is a new lubricant compound consisting mainly of polymer and a lubricant. Application-optimized Schaeffler rolling bearings filled with Lubtect* form a solid, porous synthetic matrix structure after the filling process. This structure stores a more effective lubricant amount in the rolling contact zone than this is the case in conventionally greased rolling bearings. This ensures that an appropriate amount of lubricant will get precisely to the point where it is needed during operation to the rolling element contact zones. In the critical rolling contact zone, Lubtect* provides a larger amount of oil than lubricating greases. Under special application conditions, Lubtect* can therefore offer advantages in terms of service life and reliability against failure. Since the synthetic material fills the free space in the bearing almost completely, it forms an additional barrier against contamination. Bearings with Lubtect* require no relubrication. Optimum suitability for applications characterized by low to medium speeds, high loads and low temperatures Lubtect* bearings have the same load ratings as standard greased bearings. The space-filling characteristic of Lubtect* and the resulting contact with the individual bearing components leads to a slight Operating temperature and frictional torque compared with other lubricant solutions (deep groove ball bearing 6206). It is therefore recommended to apply a radial minimum load > 1% of the dynamic load. This means that there are applications where this solution is not an option. Moreover, the initial purchasing costs are slightly higher due to the filling process. In specific applications, however, the benefits of the new lubricating solution come to bear immediately: In virtually all applications with comparatively low speeds and temperatures below 70 C on the outer ring, the use of Lubtect* will quickly lead to the profit zone. It is particularly suitable for slewing movements and all conditions Mean frictional torque at 2,000 rpm 57 C 58 C 12 Ncm 14 Ncm Competitor A Competitor B Frictional torque [Ncm] where rolling bearings tend to bleed in the rolling contact zone. Also, when multi-row rolling bearings are mounted in a vertical position or in cases where the mounted bearing is subject to external acceleration, the even distribution of the compound ensures favorable lubricating conditions. At maximum speed parameters (n dm) of 120,000 mm rpm in deep groove ball bearings or 48,000 mm rpm in needle roller bearings, the use of Lubtect* opens up an option for system optimization. The compound is also suitable for use with cylindrical, spherical and tapered roller bearings. In contrast to similar solutions on the market, Schaeffler s Lubtect* runs at a lower frictional torque and at lower temperatures, when compared with a deep groove ball bearing of series 6206 at speeds of 2,000 rpm. In the applications described above, Lubtect* pays off literally on the spot : These bearing supports run longer and are more reliable!
