The company was able to strengthen its position particularly in the field of wind power and renewable energy. wind power booming in asia, offshore energy increasing in europe The ongoing boom in the construction of wind energy plants in Asia brought Bachmann 14 new customers in this market last year. This growth rate is considerably above the growth rate of the market. The condition-based maintenance provided by condition monitoring systems is now frequently used in offshore wind parks. The availability of wind energy plants has an immediate effect on their productivity and the reliable and plannable supply of energy to the grid. Any downtime has serious financial consequences: The downtime costs for power generation alone can amount to around 4,000 euros a day for a wind energy plant with an average output. Damage to plants should therefore be detected as early as possible so that any subsequent damage or unscheduled downtimes can be prevented. Particularly with offshore plants, for which access is limited and only possible with a considerable amount of time and financial investment, the effective planning of maintenance is vital. 6
Topic Productivity in the power grid bachmann.realtimes 04/2011 Condition monitoring More safety and productivity for wind energy plants through integrated condition monitoring State-of-the-art Condition Monitoring Systems (CMS) reduce malfunctions and downtimes in wind energy plants and increase their life cycle and productivity. Bachmann electronic is now creating additional synergy through the possibility to link condition monitoring systems with the control system of the wind energy plant. Service costs and downtimes under control A growing number of wind energy plants are therefore being equipped with Condition Monitoring Systems (CMS) that provide the operator with continuous information about the operating state of the turbine. These systems monitor the body sound of the main components of the drive train, as well as other measured values such as ice detection, rotor blade and gear oil monitoring. Condition monitoring enables any malfunctions or incipient wear to be detected and rectified early on before major damage occurs and longer downtimes are necessary. Preventative maintenance involving the exchange of components within fixed time intervals is unnecessary; the maintenance intervals can alternatively be adapted as required to the actual state of wear. The payback time for the installation of a condition monitoring system has been shown statistically to be around two to four years, depending on the type of system. Maintenance can be scheduled in periods of low wind Accurate information about the state of components also enables planned repairs to be carried out in periods of low wind such as in the summer. From a financial perspective it may be advisable to replace partly damaged gears as a preventative measure in order to avoid the risk of downtimes during periods of high wind in springtime and autumn, and to thus retain the residual value of the gears at the same time. Spare parts can also be procured in time and more cheaply than in the event of an emergency due to damage. 7

However, the difficulty in forecasting feed-in volumes as well as the specific operating behavior of these "small power stations" considerably effect the operation of the transmission grids. the greater the share of renewable energy in the grid compared to the energy from conventional power stations, the greater the importance will be of matching these small power stations to the grid behavior of other large power stations. with the addition of the new Gmp232 "Grid measurement and protection" module to the bachmann m1 automation system, some vital monitoring and protection functions have been integrated into the "conventional" control tasks of the power station. in this way, future requirements resulting from the "smart grid" can also be met. the future of the Grid Smart Grid The term "smart grid" is often reduced down to mean intelligent electricity meters. However, smart grid means much more than this: not only the electricity meters on the consumer side are becoming more intelligent but also the entire power grid from the supplier to the consumer. in this context "intelligent" means that the individual components of a power grid, such as the switching devices, transformers, decentralized power generation plants etc. will take on local control tasks in future and pass on pre-compressed data to a higher-level control station or receive data from there. Yan ling: Wind power plays a key role in climate protection and renewable energy, both in China and of course worldwide. As the latest Ernst&Young report on the development of renewable energy shows, China is leading the way: More electricity is produced here from renewable energy than anywhere else in the world. Almost every second wind turbine erected worldwide in 2010 is located in China. The promotion of renewable energy is also part of the national energy strategy: Around 12 percent of our electricity demand is required to be provided by renewable energy sources by 2020. realtimes: what are the developments taking place in the offshore sector? Yan ling: China's largest offshore wind farm with a total output of 100 MW was put into operation over a year ago: Sinovel erected 34 wind turbines in the 3 MW class very close to the world's fourth longest bridge, the Donghai bridge near Shanghai, with a length of over 32 kilometers. Last year, the farm supplied clean energy to the World Expo 2010 in Shanghai and now supplies power to around 50,000 homes. The province of Jiangsu and Shanghai have a long coastline with shallow water that is ideally suited for the extensive development of offshore energy. Wind conditions are more stable than onshore, there is no need to build on expensive land, and the distances to the loads are shorter and less expensive to cover. realtimes: the total potential for energy from offshore turbines in china is estimated at around 750 gigawatts and around 30 gw of this is expected to be installed by 2020. what projects do you have in the pipeline? "As studies have shown, conventional code-based development is highly prone to errors and is therefore a time-consuming and costly affair," Dipl.-ing. Michael Ebnicher, r&d manager Tools & runtime at Bachmann electronic explained. The design process mostly involves several different specialists firstly concentrating exclusively on their particular area, such as the electronics or the mechanics. it is often the case that the actual effects and influences of the individual development stages on each other cannot be recognized until a very late stage during the implementation of the system design. in order to eliminate faults and also misunderstandings, as well as to optimize the overall system, several iteration loops are required," which make the overall workflow extremely complex and time-consuming," Michael Ebnicher added. modeling instead of coding The fact that there is a real alternative to conventional programming in text languages such as iec 61131-ST or C/C++ for developing open-loop and closed-loop control algorithms for wind energy plants was shown to workshop participants by gernot Schraberger, senior application engineer at MathWorks: "With model-based design, the developers operate on a graphical and thus higher abstract level, so that all the developers involved in a project operate on the same platform." The dredger "Waterway" The 20-sim graphical modeling tool can be used to simulate dynamic electrical, mechanical or hydraulic systems or combinations of them. open libraries that allow the equations behind the block diagram elements to be viewed and adapted, directly support the user for more efficient modeling. Thanks to the outstanding collaboration between the development teams of Controllab and Bachmann, Bachmann's new M1com communication library can now be used to export the C code created from the 20-sim model directly to the Bachmann M1 system without any intermediate stages. The result is a success that can't be ignored. in 20-sim 4C the input and output variables of the model simulated and analyzed in 20-sim are connected directly with the channels on the corresponding M1 hardware modules. The entire configuration is then compiled and loaded onto the M1 controller. in this process, the M1com is used to automatically copy the executable *.m file onto the PLC and install the software module in the mconfig.ini file. A Linux-based device meets the performance specifications for the majority of HMi concepts, the visualization performance and the boot times are comparable with well-established Windows systems. bachmann.realtimes 04/2011 Ships are comparable with large chemical engineering plants: A countless number of subsystems such as the fuel conditioning, the propulsion or the ballast compensation system are integrated in an overall system. The dimensions of the processes involved here are remarkable: Engines with cylinders the height of a man, electricity generators with megawatt capacity, many kilometers of installed piping carrying various liquids, a countless number of switch cabinets, units, valves and pumps distributed over the entire ship. This places a particular challenge on maintenance, since the equipment of a ships electrician mostly only includes a multimeter, and rarely a laptop with comprehensive diagnostics software. remote maintenance is likewise only possible in extreme circumstances since the data connections via satellites are complex, expensive and not always available. A measuring system for extreme environmental conditions: compact, robust and reliable. module ai208/si current input module as a universal measuring SYStem Bachmann is now offering the Ai208/Si analog current input module as the ideal measuring system for this type of application. Eight single galvanically isolated channels are compactly arranged on a 55 mm wide module. The measuring ranges can be switched between 4 to 20 ma and 0 to 20 ma. For sensors with positive and negative values, such as flow meters, the measuring range can be switched to +/- 20 ma via software. The inputs have a 13 to 16-bit resolution. in order to ensure optimum signal quality whilst minimizing interference at the same time, each of the eight channels is provided with a steep signal filter that can be set between 2.5 Hz and 2.5 khz. process monitoring and fault diagnostics The value ranges can be set as required between +/- 25 ma for monitoring the inputs of the Ai208/Si automatically. If a channel exceeds the defined process value range, a warning is sent to the higher-level application, and a fault message is sent if the measuring range is exceeded. These messages can be evaluated for monitoring the process and for fault diagnostics. Shortcircuits, cable breaks and sensor faults are thus reliably detected. The operator is then provided with practical operating instructions in order to rectify the fault. robust design determines reliability The inputs of the Ai208/Si are short-circuit proof and galvanically isolated. This protects the module from damage and from the effects of mutual interference between the channels, which occurs, for example, when the sensors have different potentials, with external voltages, or when hidden compensation currents are present. The standard module is suitable for an operating temperature range from -30 C to +60 C (storage temperature: -40 C to +85 C). For applications with more demanding requirements, such as moisture condensation resistance during operation, the measuring module is also available in a coldclimate version. A robust polymer coating provides the module with effective protection from condensation and corrosion from salty air. 27
"SHoT" For "SHoT" PErFECT Automation of die-casting machines die-casting, an industrial casting process, is used for the mass production of structural parts made from metals such as aluminium, zinc or magnesium. for the past ten years oskar frech Gmbh + co. KG, based in the Swabian town of Schorndorf (Germany), has been using the bachmann m1 system for the automation of its die-casting machines. oskar Frech gmbh + Co. Kg was founded in 1949, and developed in the last six decades to the world's leading supplier of die-casting technologies. In 1959 the first hot chamber die-casting machine was launched on the market, a technology that is used today for the high volume production of housings for cell phones and notebooks. in 1967 Frech added cold chamber diecasting machines to its product range. The south german manufacturer constructs complete die-casting cells worldwide for the production of very small die-cast parts right through to motor blocks and chassis components for vehicles. the automation is critical "The automation of a manufacturing process determines its competitiveness," as rainer Sautter, head of open and closed-loop technology at Frech, explained. in diecasting the reliability and reproducibility of manufacturing processes are key priorities. This is why Frech has been using Bachmann's M1 controller as the basis of its "DATADiALog" automation system for several years. "it has now been over ten years since we decided to replace our own outdated system with an oem solution," rainer Sautter recounted the beginnings of the cooperation with Bachmann. After an extensive evaluation of a wide range of industrial controllers, the M1 system was chosen. "our casting cells have a highly modular design and comprise melting and metering technology, spraying equipment, heating and cooling devices, die-cast molds and removal devices, in addition to the actual machine," oskar Frech gmbh + Co. Kg has around 700 employees at the Schorndorf plant and in 17 branches worldwide. 28

A suitable level of flexibility in the automation system and optimum adaptability to the individual requirements of the overall plant were therefore also important selection criteria. "What is more: When it comes to a solution for a new requirement, we still feel today the very close partner-based support of Bachmann," rainer Sautter adds. in 2007 Frech took over the die-casting rainer Sautter Head of open and Closed-loop Technology at Frech business of Müller Weingarten Ag. As a result Frech has become the only supplier worldwide that covers all technologies and closing forces. The machine controllers of the acquired series were later fitted with the DATADiALog system in some applications. fast cycle times Depending on the size of the machine, up to 1,000 shots per hour are possible. "Shot per hour", as the specialist calls the high-pressure»we feel the very close partnerbased support of Bachmann.«and high-speed die-cast pressing of the molten metal in the mold, is an expression of the productivity of a die-casting machine. Many parameters influence here the optimum casting result, which requires a high level of performance from the control system with the required short cycle times. "For example, with every shot we measure the temperatures at various points in the process, the filling time of the mold, the press speed, absolute pressures and the pressure rise times, as well as monitoring and controlling the periphery and much more," rainer Sautter lists the extensive range of closed-loop and open-loop control variables. The most powerful cold chamber die-casting machines have enormous dimensions: Weighing several hundred tons, they are heavy and reach lengths of over 20 meters, with up to 5 meters in height. "For these kinds of machines we rely on a distributed automation system," Sautter describes the topology of the control system. The remote units are networked via the optical FASTBUS with the central controller on which all the closed-loop control processes are implemented. robustness required "The robustness of the entire system structure is critical for our applications," rainer Sautter states a further reason for selecting the Bachmann system. The ambient conditions present in a foundry plant are harsh. Heat, dust, vapors, vibrations with pressures of 200 MPa and more also place demanding 29

And towards this end the Bachmann controller makes an important contribution. factbox die-casting in the die-casting process, molten metal such as zinc, magnesium or aluminium is pressed in a mold at high pressure and at very high speed. Specialists talk here of a 'shot'. The divided mold is mounted on a moving platen and a fixed platen. Due to the high pressure, the locking forces required in the machine for the mold are enormous and for large parts amount to several thousand tons. on hot chamber die-casting machines, casting vessels and casting pistons are constantly in the molten metal. Alloys with a high melting point are cast in the cold chamber diecasting process in which the casting set is located outside of the molten metal. Die-cast parts have smooth surfaces and clean edges, with achievable tolerances of +- 20 µm depending on the alloy used. Wall thicknesses of less than half a millimeter are possible depending on the material used. 30
