4 Training and seminars New proof of expertise required! Compact courses 2010 According to the Chemicals Climate Protection Ordinance ( 5, paragraph 3) all persons responsible for the maintenance or repair of vehicle air conditioners must acquire the new proof of expertise in compliance with VDA/VDIK/ZDK. The time limit set by legislation expires on , the latest date to present the new authorisation. Dometic WAECO International is authorised to organise qualification seminars and issue certificates as proof of expertise. Corresponding one-day compact courses are arranged at different locations in the whole of Germany. Applicants must be qualified in a trade related to motor vehicle technology to be accepted. The number of participants in each seminar is limited so that timely and binding registration is advisable. 5 Alternative refrigerants Alternative refrigerants: What happens when R134a is banned? In years to come, too: R 134a A/C service units will remain indispensable for everyday workshop needs! The introduction of alternative refrigerants in vehicle A/C systems has been a topic of discussion for some time now. Possibilities include the introduction of processes based on extremely high operating pressures (e.g. a CO2 system), but also alternatives such as the HFO-1234yf refrigerant. Vehicle manufacturers will be using alternative refrigerants by 2011 at the latest. From then on fluorocarbons such as R134 may no longer be used in newly built vehicles, following Commission Regulation (EC) No. 706/2007. For the everyday workshop routine this means that starting with the introduction of a new refrigerant regardless whether CO 2 or HFO-1234yf workshops (especially the brand-bound ones) will initially have to work with two different service systems. Likewise, the above mentioned regulation commits the vehicle industry to stop using R134a as a refrigerant for vehicle A/C systems (in new vehicles) from 1st January What does this regulation imply? The fact that even in year 2016 vehicle A/C systems containing R134a refrigerant are likely to be launched in the market means that workshops must be prepared to adapt their technical equipment and handle two different refrigerants. Taking an average service time of 20 years into account, vehicles using R134a refrigerant will be taken to workshops for maintenance and service until the end of 2036! This is why R134a A/C service stations will remain vitally important for workshops in future, too for twenty years and more! 4 5

Units with manual check valves involve the risk of erroneously charging the air conditioner from the low pressure side. Automatic units are safer! ASC series complies with SAE standard J 2788 The standard developed by the Society of Automotive Engineers (SAE) is valid for the USA, while it can also be found in the factory specifications of several German automotive manufacturers. What are the most significant requirements, and which are relevant for daily workshop operation? Requirements for SAE J 2788 approval: To comply with these requirements the WAECO team has modified the hardware and software of ASC-series units. Among other things, they have developed a new weighing platform. A/C service units meet tomorrow s requirements already today! The unit must be able to recover 95% of the refrigerant contained in the automotive air conditioner within 30 minutes, at ambient temperatures between 20 and 24 C. In other words, no more than 5% of the refrigerant may be left in the air conditioner. Refrigerant must be charged with an accuracy of +/- 15 g. Measurements must be made and displayed with an accuracy of +/- 30 g. Today s vehicle A/C systems have been developed to a very high technical standard. Consequently, A/C service stations are more and more becoming important measuring systems designed to safeguard A/C system functionality. Certain factors must be considered to realise this aim: The accurate observation of the refrigerant charging level, allowing for very low deviations, i.e. +/- 15 g The optimum oil balance, also with very low deviations, i.e. +/- 1 g. Disregarding these factors may have the following consequences: Performance loss of the vehicle A/C system (insufficient cooling capacity) Functional problems through overpressure shut-off (refrigerant charging level too high) Undesirable noise (caused by charging level too high or too low). Condenser Weighing cell Has to be weighed as well Too much or too little oil in the vehicle A/C system will inevitably cause problems. Therefore only use A/C service units with high charging level accuracy! How to find a system with high oil (UV additive) charging accuracy? It s quite simple: such systems have only one smallcapacity weighing cell (typically 8 kg). This is what makes charging in 1-g steps actually possible! 34 Oil checker The performance of an A/C system stands or falls with the state of the refrigerant oil. Serious damage is often caused by contaminated oil containing abrasive particles or metal chips. Another common source of failure is refrigerant leakage leading to overheating of the refrigerant oil and hence to impaired lubrication. Therefore, it is absolutely necessary to check the compressor oil before repair work is started. The oil checker is a safe and simple tool for oil sampling in automotive air conditioners. 35 Recycle Guard Sealant separator protects A/C service units from harmful sealant contamination Over the last few years additives have been launched to the market that are claimed to be able to seal minor leaks. Caution is advised here, however: sealants may cure within the system, which may lead to blockages and cause damage, e.g. to the dryer and expansion valve. For this reason, WAECO does not use any sealant additives! The Recycle Guard protects your service unit from sealant contamination. This special filter is connected to the unit s service hoses where it reliably separates and removes the sealant from the refrigerant. Sealants can also harm your A/C service unit. For example, a vehicle coming in for service may already have leak sealants in the air conditioning system. During refrigerant recovery the sealant will enter and possibly damage your A/C service unit. A/C service units have various areas where moisture accumulates (e.g. filters, dryers, oil separators). These areas are especially susceptible to sealant build-up, which can cause serious damage to your valuable equipment. Too fast an evacuation by means of over-dimensioned vacuum pumps will lead to icing of residual moisture in the air conditioning system and consequently to system malfunctions. Today s automotive A/C systems only have a maximum volume of 3 litres of air. Therefore, only 3 litres of air per minute will flow through the service coupler during the evacuation process. 38 Leak detection Leakage control an absolute must! The utopia of a maintenance-free A/C system has been abandoned long ago. These days, A/C experts accept the fact that refrigerant losses occur with virtually every system. These losses do not always result from torn ducting or damages through accidents. Even totally intact systems lose some refrigerant through the ducting and piping system, screw connections, sealing rings, etc. Such losses particularly affect modern systems containing far less refrigerant than former system generations. the interest of the vehicle owner, too, to prevent compressor damage. What s the best way to detect a leak though? 39 UV-Lecksuchtechnik Leak detection: Five methods to trace leaks Simple bubble test Looking for a leak with lather, the so-called bubble test, belongs to the oldest methods of leak detection. It has become almost insignificant, however, as it is impossible to find very small leaks using this method. Electronic leak detection Finding very small leaks is no problem for electronic leak detection systems. In some sections of the A/C system it is hardly possibly though to apply the probe correctly, or at least very time-consuming. Tracer or forming gas Forming gas consists of 95% nitrogen and 5% hydrogen. The operating principle is similar to that of electronic leak detection. When the refrigerant has been removed, the operator fills the system with test gas. The drawback of this method is the length of time required (after 15 minutes the hydrogen has almost completely diffused and must be replaced). The fact that testing takes place when the system is not operating is another disadvantage. Vibration leaks which occur while the engine is running can therefore not be detected. (The system needs refrigerant to operate, but it cannot be recharged yet because of the leak!) Moreover, leak detection with forming gas requires clean and constant ambient conditions (for example no draughts in the workshop). Differential pressure method This method involves the production of positive pressure through nitrogen or negative pressure through vacuum by the A/C service unit. Leak detection through differential pressure is mainly suitable for the initial testing of strongly leaking or even empty systems. It only indicates that the system is leaking not where the leak is. Testing is only possible with A/C service units that automatically stop when pressure produces no vacuum (like for example with all WAECO ASC stations). If the process continues without fault warning, you can be certain that the system has no leak and may be charged with refrigerant. The requirements of the Chemicals Climate Protection Ordinance are satisfied. The WAECO ASC 2000RPA allows application of both methods (positive pressure through nitrogen or negative pressure through vacuum). UV leak detection technology Prerequisite: a special, fluorescent additive must be contained in the refrigerant circuit. Some of the new driers are originally equipped with it, but it can also be added to the refrigerant, for example via the A/C service unit. Manual addition by hand spindle is also possible, provided the system is filled with refrigerant (this process also complies with the Chemicals Climate Protection Ordinance). When the components are illuminated with a UV lamp and viewed through yellow UV protection goggles, the leak appears brightly lit up. Visibility is ensured even where oil-covered engines are concerned and even at some distance direct illumination of the leaking spot is unnecessary. The illumination capacity and wavelength spectrum of the UV lamp are decisive criteria though. When buying a UV additive, make sure you get a quality one! Poor quality additives may cause wear on the seals in the air conditioner as well as in the A/C service unit. 48 Air conditioner cleaning Regular maintenance is essential to guarantee impeccable operation of an automotive A/C system. Even if this is provided, a musty smell can enter the passenger compartment. The reason for this is the combined presence of heat, moisture and darkness as it naturally occurs on the fine fins of the evaporator. These conditions provide an ideal breeding ground for bacteria, mould, pollen and other micro-organisms, which are the source of the smell problem. Breathing the musty air is not just unpleasant in itself, it can entail health risks. Here again, prevention is better than cure.
