2 Skills required for a successful assembly: Intermediate soldering Intermediate to advanced cutting, drilling, carving plastic PCB Assembly: 1. Align DB9-USB-D5-F pins with the holes of U1 and insert it with USB side facing away from the PCB, use supplied machine screws to secure the DB9-USB- D5-F to the PCB 2. Solder the pins of DB9-USB-D5-F to the PCB 3. Insert the supplied 5.6KΩ pulldown resistor into the holes of R1 4. Solder the pins of the resistor Figure-1: SIO2PC/10502PC Dual-USB PCB 5. Insert the supplied 1N914 small signal diode into the holes of D2 (cathode/band end of the diode aligned with the band end of the diode image on the silkscreen ) 6. Solder the pins of the diode 7. Insert the supplied 74HC4053 multiplexer chip into U2 (the notch on the chip aligned with the notch on the multiplexer image on the silkscreen) 8. Solder the pins of the multiplexer 9. Insert the supplied 150Ω LED resistor (or a ¼ watt, higher value resistor if less brightness is desired) into the holes of R2 10. Solder the pins of the resistor 11. Insert two of the tinned ends of the supplied ribbon cable for LED into the holes of D1 (the positive/anode wire will be the one inserted into the bottom hole which is aligned with the leftmost hole of R2) 12. Solder the ribbon cable to the PCB 13. Insert the wires of the supplied SIO Cable into the SIO connection block of the PCB (Starting with SIO3 at the bottom of the PCB towards SIO10 at the top of the PCB, as shown in Figure-1). P a g e 2

3 14. Solder the SIO cable wires to the PCB 15. Use the supplied cable tie to secure the SIO cable to the PCB (See Figure-2) 16. Cut the legs of the supplied LED to the desired length (about 10 mm for the negative lead and 12mm for the positive lead, so that you can easily identify + and leads) 17. Solder the other two loose ends of the ribbon cable to the LED leads paying attention to the correct polarity (a LED will not Figure-2: SIO2PC/10502PC Dual-USB SIO Cable illuminate if wired with incorrect polarity) 18. Cut the extra pin lengths from the solder side of the PCB with a small wire cutter 19. Dip the toothbrush into a small amount of Isopropyl Alcohol and wash the solder side of the PCB from remaining flux. Wipe the toothbrush with a disposable piece of cloth and repeat the process if there is a lot of flux residue on the PCB. Let the PCB dry by itself, will take a few minutes for the alcohol to evaporate completely. Washing the PCB is not recommended as the water may penetrate inside the DB9 module and remain trapped there long enough to cause a short when the device is put in operation. P a g e 3

4 Finishing the Enclosure: Finishing the enclosure is the most time consuming part of assembling the SIO2PC/10502PC Dual-USB device and requires intermediate to advanced skills of working with plastic. You are assumed to have required skills to tackle this job, so only basic advice is given here with some photos illustrating suggested ways of drilling/cutting the holes and openings. First download the Hammond Manufacturing 1551RBK Enclosure Datasheet and examine the schematics. Make a template for each opening and hole that you will need to make on the enclosure. (You can use a small cardboard for making each template) Take a look at the following photos for suggested places for holes and openings. For most of them you pretty much have to follow the suggestions, you can however choose to have the LED on a more convenient/visible location. 6 Tips for the enclosure and operation of the device: Don t expect miracles, unless you are an extremely advanced plastic worker or you do the cuttings with a computer controlled CNC Router, the results will not be perfect. Openings for the DB9-USB-D5-F module and the SIO Cable must be cut centered on respective sides of the enclosure. The PCB was designed to fit the enclosure with both openings centered. The LED has a long enough ribbon cable so the LED mounting hole can be drilled on a location of your choice. Make sure however the LED/cable does not interfere with easy assembly/disassembly. After inserting the LED into its hole, bend its leads parallel to the enclosure top and use a dab of hot glue to secure it to the enclosure in case the LED hole is not tight enough to hold the LED securely in place. The USB cable has a tight fit. When removing the cable from the device do not apply excessive force as the Mini B end may come apart, if it feels it won t separate easily, try to jiggle it from side to side and make sure you grab the top and bottom of the Mini B plug firmly when pulling it. (See Figure-7 and 8) If the Mini-B end comes apart it can be put together, however continued abuse will render the cable un-operational, so if it s not absolutely necessary try not to remove the cable from the device.
