1 SunEarth RexRack Installation Manual For Solar Thermal Collectors April 10 th, 2012 Thank you for purchasing the SunEarth s RexRack System for Solar Thermal Collectors. The use of all stainless steel hardware and 6063-T6 structural aluminum makes the SunEarth RexRack a simple, strong, and durable solution for your Solar Thermal Collector racking needs. The RexRack System has been designed with simplicity and adjustability in mind. It accommodates a wide variety of angles and is compatible with all SunEarth Solar Collectors. This manual is for Solar Thermal Systems only. There are two different configurations in which the RexRack system can be deployed. The system can be mounted with fixed front feet as well as on stanchions. This manual describes the installation procedures for both systems. 4 RexRack System RexRack with Legs - Layout This part of this manual walks you through the steps required to PLAN the layout and allows you to specify the parts needed in your array. Determine the quantity and size of collectors in your array. Determine the layout of the array. The collectors should be arranged in portrait orientation when using the RexRack system. The collectors should be placed together in rows with a 1/8 gap between the headers to accommodate sweat couplings. Due to the cumulative flow rates required for collectors, no more than 8 collectors should be mounted together in a row. An array with more than 8 collectors should be divided into parallel banks of collectors. Alternate arrangements may also be possible, but the factory should be consulted.

5 RexRack System RexRack with Legs - Strut Runner Calculations Calculate the required length of the horizontal Strut Runners (part # xxx). This will be the widest part of the row. The length is the addition of the header width of all the collectors, plus a 1/8 gap between each of the collectors, plus 1.25 for a mounting clip on both ends of the array (2.5 total for each row). 6 RexRack System RexRack with Legs -Splice Kit Information xxx MTG- SPLICE Splicing Strut Runner No Screws used on the opposite side (due to thermal expansion) Strut Runners are available in lengths up to 20. If the calculated Strut length required for your array is longer than 20, the Strut must be spliced. To splice two Strut Runners together, use part number MTG-SPLICE to join the two for the standard 1 ½ tall Strut. The MTG-SPLICE should be fastened to only ONE Strut on the three sides with #10 self-drilling screws. The other Strut should be allowed to float in the splice with any expansion or contraction in the array due to variations in ambient temperature. (3) #10 Self-drilling Screws Used on one side of splice only

7 RexRack System RexRack with Legs - Solar Strut Mounting Position Determine the mounting position of the Solar Strut Runners. The array will have two Struts that run horizontally behind the collectors. The Struts are the beams that connect the collectors to the supporting legs & feet. The center of the lower Strut must be placed approximately three inches above the center of the lower header of the Solar Thermal Collector. COLLECTOR LENGTH REAR STRUT PLACEMENT (80% OF COLLECTOR LENGTH) STRUTS DISTANCE BETWEEN FLUSH MOUNT FRONT FOOT REAR LEG ADJUSTMENT LENGTH REAR LEG The upper Strut should be inset approximately 20% from the top end of the Collector (check the length of your collector; SunEarth manufactures multiple Collectors with varying lengths). This value has been calculated for you and is referred to as the Rear Strut Placement distance on the left side of the chart in Table-2, two pages below.

8 RexRack System RexRack with Legs - Slope Angle & Front Feet Selection Using The Flush Mount Front Feet (MTG-FF) allows the Solar Collectors to be mounted very close to the surface of the roof or other mounting surface and are the most economical to install. Determine the Array Slope Angle at which the collectors are tilted. As general rule of thumb, the array slope angle should be equal to the local latitude degree. Flush Front Feet (MTG FF)

9 RexRack System RexRack with Legs - Rear Leg Selection Use Table-2 to determine the proper Rear Legs to achieve the desired Array Slope Angle. If the slope is too steep or too shallow for this racking system, a corresponding n/a will appear in the space.

10 RexRack System RexRack with Legs - Rear Leg Positioning Determine the Rear Leg Adjustment Length to achieve the slope angle calculated in the previous step. See the figure to the left and use Table-2 on PG. 10 to find these figures. Determine the distance between the Front Foot and the Rear Legs (note that the Rear Legs should be mounted perpendicular to the Collectors). Use Table-2 to find these figures. 11 RexRack System RexRack with Legs - Front Feet Spacing and Variation Determine the number of pairs of supports (Front Feet and Rear Legs) to be used. Supports should be placed between every collector and at each end of the array. Example - EP/EC-40: Distance between supports equals 51.5 inches. 12 RexRack System RexRack with Legs - Part Ordering Checklist Determine the number of sets of Mounting Clip Assemblies for the array. The Mounting Clip Assembly consists of an aluminum clip, a flat washer, a lock washer, a 3/8 x 1 long hex head bolt, and a Strut Nut. You will need four sets of Mounting Clips to secure each Solar Collector to the underlying Strut. At this point you should be able to order all the parts required for your RexRack with Legs array. These parts include: The number of (20 sections of) 1 ½ tall Strut Runners ( xxx) or if you prefer, 2 ½ tall Strut Runners ( xxx) The number of Splice parts MTG-SPLICE (or MTG-SPLICE-xxx if you prefer the taller 2 ½ Struts) and #10 self-drilling screws The number of Flush Front Feet (MTG-FF) #10 self-drilling screws and lag screws The number of Rear Legs (MTG-RTL-2441, MTG-RTL-3865, or MTG-RTL-5897) and #10 selfdrilling screws and lag screws The number of Empire Mounting Clip sets Two Temporary Rails

These steps are identical to the Layout of the RexRack with Stanchions, except reference Table 3 instead of Table 2. If the slope is too steep or too shallow for this racking system, a corresponding n/a will appear in the desired space. This Tilt Package will include all the parts required for one mounting assembly. Multiple Tilt Packages will be required along the length of the array (minimum of two) and the section below called RexRack with Stanchions Tilt Package Spacing and Parts Order List will address this. 15 RexRack System RexRack with Stanchions - Rear Leg Positioning Using Table-3 above, determine the Rear Leg Adjustment Length (reference figure to the left) to achieve the proper slope angle. Using Table-3 above, determine the distance between the Front and Rear Stanchions (note that the Rear Legs should be mounted perpendicularly to the Collectors). Use this dimension to layout the footprint of the array on the roof or ground. 16 RexRack System RexRack with Stanchions - Tilt Package Spacing and Parts Order List Determine the number Tilt Packages (the sub-assembly shown below) to be used. The Tilt Packages should be spaced at about 4-6 intervals, not to exceed 6 when using a standard 1 ½ tall strut. You can increase the intervals up to 6-8 when using a 2 1/2 tall strut. If your racking system will be mounted to a roof with rafters, the mounts do not need to be located at every rafter, but they still need to be spaced at the minimum interval specified above. Determine the number of Galvanized Flashings required (2 per Tilt Package). ONE TILT PACKAGE Determine the number of Stanchion assemblies (with corresponding hardware) required (2 per Tilt Package. ONE TILT PACKAGE DISTANCE BETWEEN TITLE KITS STRUT RUNNER At this point you should be able to order all the parts required for you RexRack with Stanchion array. These parts include: The number of (20 sections of) 1 ½ tall Strut Runners ( xxx) or if you prefer, 2 ½ tall Strut Runners ( xxx). The number of Splice parts MTG-SPLICE (or MTG-SPLICE-xxx if you prefer the taller 2 ½ Struts) and #10 self-drilling screws. The number of RexRack with Stanchions Tilt Packages. Two Temporary Rails and two sets of Imperial Clips. The number of Galvanized Flashings The number of Stanchions assemblies with corresponding hardware

17 RexRack System RexRack with Front Feet - Installation This part of this manual walks you through the steps required to install your array. Attention: do not completely tighten all the fasteners of the system until the end of the installation. Some items like the Adjustable Rear Legs can be pinched and won t slide or rotate if the fasteners are fully tightened before the array is in its final configuration. Mark the outline of your array on your mounting surface using all of the dimensions determined above. Mark the location of the Front Feet and Rear Legs and secure them using lag bolts and flat washers. The Rear Legs will not stay upright at this time. Lay them flat on the mounting surface for now. Examples of the Front Feet: MTG-FF.

18 RexRack System RexRack with Legs Front Feet Installation If you are using the Flush Mount Feet, make sure that the pivoting U-shaped holding feature of the Front Hinge Bracket is oriented so that the opening of the U-shaped holding feature of the Front Hinge Bracket can pivot to face the front of the array. FRONT OF ARRAY FLUSH MOUNT FRONT FOOT (MTG-FF) U-SHAPED OPENING Next, measure out and cut the proper Strut Runner lengths, splicing when appropriate. Then drop the lower Strut into the U-shaped holding feature of the Front Hinge Bracket of the Front Feet and fasten the Strut to the top section of the Front Feet on the three available surfaces with #10 self-drilling screws.

19 RexRack System RexRack with Legs Front Strut and Rear Leg Installation - DrainBack If you are installing a drainback system, instead of a level system, slope the system at ¼ per linear foot to drain. Secure the top and bottom sections together using (3) #10 self-drilling screws on each of the (3) available surfaces. A 1/4" PER FOOT, SLOPED TO DRAIN

20 RexRack System RexRack with Legs Rear Strut Installation Next, slide the Top Section of the Rear Legs into the Bottom Section of the Rear Legs (if not already done). Do not fasten the Top Section of the Rear Legs at this time. UPPER SECTION OF REAR LEG INSERT Place the Upper Strut into the U-shaped holding feature of the Rear Legs and secure the Strut in (2) places in the same manner that you secured the Strut at the Front Feet. LOWER SECTION OF REAR LEG REAR STRUT

21 RexRack System RexRack with Legs Temporary Rail Installation Mount two Temporary Rails (or 2x4 s with C- clamps) to join the Upper and Lower Struts. E TEMPORARY RAILS F These rails will hold the Rear Strut Runner in its proper location while you are installing the Solar Thermal Collectors. For the purpose of this section the temporary rails are shown as Imperial Rails, but may be strut or 2x4 s. The location of the two Temporary Rails should not interfere with the installation of the first Solar Thermal Collector. One Temporary Rail should be located at the opposite end of the array from the first Solar Thermal Collector to be installed. D The second one should be located about a foot inward from the first Collector. See the picture to the left.

22 RexRack System RexRack with Legs Temporary Rail Installation (Cont d) First attach the Temporary Rails to the Lower Struts. Locate the bottom of the rail within a few inches of the Lower Strut. Next, raise the Rear Legs and attach the rails to the Upper Struts. Then adjust the distance between the two Struts to the value shown in Table-2 above, labeled Distance between Struts and tighten the Temporary Rails. This is the distance between the centers of the two Struts.

23 RexRack System RexRack with Legs Temporary Rail Installation (Cont d) Next, level the Upper Rail and secure the Rear Legs. First find the Rear Leg Adjustment Length in Table-2 above. Then raise the Upper Strut until the Rear Leg has reached this calculated distance and clamp the top section to the bottom section of the Rear Legs with Vice-Grips, C-Clamps, or any other clamping system. Then secure the top section of the Rear Leg to the bottom section in (2) places similar to the way that you secured the top section of the Front Foot to bottom section. As a check, the Rear Legs should be perpendicular to the Temporary Rails.

24 RexRack System RexRack with Legs Solar Collector Installation Next, install the first Solar Collector to the far side of the array. Place the Collector on the Strut Runners so that the center of the lower header on the Collector is 2-4 lower than the center of the Lower Strut Runner. As a check, the top of the Collector should hang over the Upper Strut Runner by approximately 20% of the full collector length.

25 RexRack System RexRack with Legs Solar Collector Installation (Cont d) You can remove the temporary rail closest to the Solar Collector once the Solar Collector has been installed. COUPLING REMOVE TEMPORARY RAIL To attach another collector, slide a coupling to the Upper and Lower Headers on the side that will be plumbed to the adjacent Solar Collector. COUPLING

26 RexRack System RexRack with Legs Alternative to Temporary Rail Installation Find the Rear Leg Adjustment Length in Table-2 above. SOLAR THERMAL COLLECTOR A UPPER STRUT RUNNER Raise the Upper Strut Runner until the Rear Leg has reached its calculated distance and clamp the top section to the bottom section of the Rear Legs with Vice-Grips, C-Clamps, or any other clamping system. Then Secure the top sections of the Rear Leg to the bottom section in three (3) places similar to the way that you secured the top section of the Front Foot to bottom section. Place the first Solar Thermal Collector on Lower Strut Runner, to the far side of the array. LOWER STRUT RUNNER Position the Collector on the Lower Strut Runner so that the end of the Collector is parallel and 6 inches from the Lower Strut Runner. Attach the Collector to the Lower Strut Runner using two (2) C-SSN mounting clip assemblies. C-SSN Torque the C-SSN bolts to 19 ft-lbs. LOWER STRUT RUNNER 6.0

27 RexRack System RexRack with Legs Alternative to Temporary Rail Installation (Cont d) SOLAR THERMAL COLLECTOR Verify that the Collector is secured to the Lower Strut Runner. UPPER STRUT RUNNER Tilt the Collector to the desired Array Slope Angle. Swing the assembled rear legs and Upper Strut Runner beneath the Collector. Position the assembled rear legs and Upper Strut Runner perpendicular to the Collector. Verify that the end of the Collector is 6 inches from the Lower Strut Runner. 28 RexRack System RexRack with Legs Alternative to Temporary Rail Installation (Cont d) Attach the Collector to the Upper Strut Runner using two (2) C-SSN mounting clip assemblies. C Torque the C-SSN bolts to 19 ft-lbs. Verify that the top of the Collector is approximately 20% of the Collector length from the Upper Strut Runner. 29 RexRack System RexRack with Legs Solar Collector Installation (Cont d) Install the next Solar Collector, sliding its headers into the couplings. To make the Collectors parallel, you can tap the second Collector into the couplings with the use of a mallet and a piece of wood. Be careful not to damage the copper headers. Sweat the connections of both Solar Collectors to the coupling. DETAIL G SCALE 1 : 10 Install the rest of the Collectors using the previous steps. Finally, tighten all nuts/bolts on all hinge pivot points.

31 RexRack System RexRack with Stanchions Stanchion Installation Mark the location of the Front and Rear Stanchions and secure the Stanchions on the roof or in the ground. Make sure that the height of all the Stanchions are level and in the same plane. If you are installing a drainback system, instead of a level system, slope the system at ¼ per linear foot to drain. 32 RexRack System RexRack with Stanchions Drilling into the Base Channel Next, drill a hole in the bottom of the Base Channel of each of the Tilt Packages for the mounting of the rear Stanchion. The hole for the front Stanchion has been predrilled, but the hole on the opposite end of the Base Channel for the rear stanchion has not been drilled. Use the distance found in Table-3 and verify the distance is correct from measuring the distance between the front and rear Stanchions that have just been installed. 33 RexRack System RexRack with Stanchions Assembling the Front Hinge Bracket If not already pre-assembled, assemble the Front Hinge Brackets into the Base Change with 5/16 x 2 ½ bolts, washers, lock washers, and nuts and tighten the fasteners finger tight. Assemble the all of the Tilt packages on the Stanchions with flat washers, lock washers, and nuts provided in the Stanchions kit. BASE SOLAR STRUT 5/16 X 2 5/8" FASTENER ASSEMBLY HINGE BRACKET FACE OPENING THIS WAY Measure out and cut the proper Strut Runner lengths, splicing when appropriate (refer to 3.4 if splicing is necessary).

34 RexRack System RexRack with Stanchions Installing the Lower Strut Drop the lower Strut into the U-shaped holding feature (Front Hinge Bracket) of the Tilt Package assemblies and fasten the Strut to the using (3) #10 self-drilling screws on each of the (3) outside surfaces of each of the Front Hinge Brackets. SIDE SCREWS For access to the bottom of the Strut to fasten the lower screw, tilt the Strut and the Hinge Brackets forward. 35 RexRack System RexRack with Stanchions Assembling the Rear Leg REAR LEG Using Table-3, assemble the bottom Rear Leg Adjustment to the pre-drilled hole on the Base Channel to achieve the desired slope angle. Use the 5/16 x 2 5/8 bolts, washers, lock washers, and nuts and tighten the fasteners finger tight. BASE SOLAR STRUT At this point, the assembly process is very similar to the installation of the RexRack with Legs. Please continue your installation following the directions in the section RexRack with Legs - Rear Strut Installation. There is one more step required after these steps which is detailed on the next page. K

36 RexRack System RexRack with Stanchions Cutting Excess Base Channel Use Table-3 to determine the Base Channel trim length. If the Base Channel extends more than an inch beyond both the Stanchion mounting position and Rear Leg mounting position, the excess material may be trimmed, but this is not necessary. 37 K SEISMIC ZONE BRACE 1-5/8 SOLAR STRUT- If RexRack is to be utilized in a region that is considered a seismic zone then the addition of a Seismic Zone Brace is required. The Seismic Zone Brace consists of 1-5/8 Solar Strut affixed to the RexRack Rear Legs using two (2) SSN-38 hardware assemblies.
