9 CASE STORIES FOR COMPLETION SOLUTIONS FIRST WELLTEC ANNULAR BARRIER RUN AS PRIMARY WELL BARRIER, PREVENTING SCP BACKGROUND The annulus between the 9-5/8 and the 13-3/8 casing strings within a Norwegian field development had historically exhibited pressure buildup at surface on many wells. It had been determined that the source of the pressure was a gas charged formation just below the 13-3/8 shoe. Obviously, for the operator, eliminating sustained casing pressure (SCP) was a priority along with easy barrier verification over the lifetime of the well. To eliminate the SCP several methods had been trialed over the years including single stage cementing, second stage cementing, external casing packers and liner tie back solutions. All of these solutions had failed to resolve the problem. Meanwhile, the Welltec Annular Barrier, WAB, had been successfully deployed by the operator for zonal isolation in a number of wells across various reservoir sections. Subsequently, it was proposed by Welltec as a possible, alternative solution to eliminate the SCP. In order to be utilized as a primary well barrier, replacing cement, the solution had to pass a number of significant criteria. It was carefully reviewed by the operator s Well Integrity team to ensure that the system complied with their own company standards and the Norsok D10 guidelines.meanwhile, further qualification of the intended solution, a 12-1/4 WAB, was completed to extend its certifications from the ISO V3 standard to V0. OPERATION Prior to the installation, modeling on the impact to ECD during cementing was evaluated. The WAB is designed to be relatively transparent to cementing operations; it has a small OD, runs slick and is rugged enough to be rotated with low torque and drag effects. The modeling confirmed there was minimal risk to the primary cement job associated with the inclusion of the WAB. The 12-1/4 WAB was run in the well as part of the 9-5/8 casing string to a depth of 5,210 ft (1,588 m). This placed the WAB close to the shoe of the 13-3/8 casing. The primary cement operation focused on establishing good cement around the shoe of the 9-5/8 and cement quality was ensured by keeping the cement top deep within the 12-1/4 hole. Once the cementing operation was completed, the cement dart was bumped and additional pressure applied from surface to expand the WAB. The well was pressurized in steps up to 5,072 psi (345 bar), which hydraulically expanded the WAB without compromising the casing integrity. Verification of the WAB as the primary barrier was achieved via application of surface pressure down the 13-3/8 x 9-5/8 annulus; pressure equivalent to the fracture gradient of the formation below the 13-3/8 shoe plus a 1,030 psi (70 bar) surplus. The pressure was held for 10 minutes to confirm isolation and verify the barrier. ACHIEVEMENTS This installation marks the first time that something other than cement has been installed in a well completion as a primary barrier. Based on the testing and qualification accomplished, the operator was able to install the WAB as a primary barrier without the need for a dispensation from the authorities. Since this first operation, a further two wells have been completed and a fourth well is in planning for the client. WORLD S FIRST ANNULAR BARRIER INSTALLED IN A SUBSEA, DEEPWATER WELL WITHOUT THE USE OF CEMENT BACKGROUND As wells get deeper and well trajectories get more complex, the challenge to establish effective cement for a barrier between reservoirs increases. An operator in Latin America was challenged by high cement losses in a number of zones in the formation, which made it difficult to deliver barrier isolation between zones to prevent co-mingling production/injection. The operator decided to install Welltec Annular Barriers (WAB s) for Zonal Isolation (ZI) between three distinct reservoir sections on this carbonate reservoir well. The WAB s required qualification to meet the challenging environment conditions and prove life-of-well reliability to the local governmental agency. As well as meeting the ISO standards, individual components were subjected to repeated cyclic testing, replicating 30 years life of well simulation with a methodology defined as Accelerated Life Testing. OPERATION Four WAB s were installed within the deepwater, pre salt, subsea well, run on the 9 5/8 production liner within a 12 1/4 hole to approx. 20,000 ft TVD. The liner was deployed safely and circulated to total depth (TD). A dart was dropped to shut off the shoe, then the liner hanger was set and the WAB s expanded quickly under surface control. The shallowest WAB was set within the 13 3/8 casing. Since the 9 5/8 production liner was not cemented, the WAB s will provide the barrier elements between the reservoir units over the life of the well. The three lowermost WAB s were installed to provide barriers between three, distinctive reservoir units. The 9 5/8 was subsequently perforated with large diameter TCP guns and the zones stimulated with a shallow hydrocarbon zone tested to surface. WAB expansion and sealing verification was delivered via battery powered, zonal annular pressure and temperature sensors positioned between the 9 5/8 and the 12 1/4 annulus. The Delta P across the WAB s was recorded during both the acid stimulation (designed up to 5,000 psi) and subsequent water injection, in all cases showing no leaks

10 ACHIEVEMENTS The operation was successful with the WAB s preventing fluid communication within the different reservoirs units. It is the world s first deployment of a cementless liner installed across multiple reservoir units meeting well barrier policy. Tangible, high value cost savings were achieved with the removal of the cementing and clean out runs. Significant, intangible benefits were delivered via achieving effective barriers between the reservoir units, ultimately delivering increased production from nearby wells and increasing overall recoverables. 9 1/2 WELLTEC ANNULAR BARRIERS ENABLE HIGH PRESSURE, CEMENTLESS, ZONAL ACID STIMULATION BACKGROUND In the North Sea an operator needed to deploy a liner across an 8,000 ft. horizontal section within a selected reservoir comprised of eight zones. The challenges were that the zones had to be completely compartmentalized from each other and able to withhold up to 6,000 psi Delta P during an extensive acid stimulation job, as well as isolate a nearby, water-bearing zone. Reliable barriers to achieve these objectives were required. To improve economics and maximize reservoir exposure to the acid, cement was avoided as part of this solution. The baseline operation was built up from an extensive drilling and production database; and using this novel completion, the well was projected to deliver 2,900 barrels/day. OPERATION After an extensive engineering study, sixteen Welltec Annular Barriers (WAB s) were installed on the operators line assembly and deployed in the well, sealing off the selected eight zones. Once the entire liner / WAB assembly reached the desired TD, pressure inside the liner was increased to a pre-engineered level and subsequently all the WAB s were expanded as designed in less than 30 min. With the zones completely isolated, an acid stimulation job took place reaching the desired maximum Delta P of up to 6,000 psi between each zone. The pressure was successfully contained within each compartment while the stimulation job went from one zone to the next as designed. The zonal compartmentalization and WAB integrity were confirmed by temperature and pressure sensors located within each of the zones using independent surface readout. ACHIEVEMENTS The application of the WAB s removed the need for cement in this project and enabled the operator to achieve the desired, extended reach drilling target while overcoming the limiting ECD (equivalent circulating density) concerns. Furthermore, the operator benefited from a lower completion with a high degree of compartmental control while maintaining a low skin factor. FIRST INSTALLATION OF WELLTEC FLOW VALVES FOR NEW WELL STIMULATION AND PRODUCTION An operator in West Africa expanded the objectives of their first well in a new field from producing first gas to producing first gas and first oil. This change in goals shortly before spudding challenged the drilling team to find and deliver the best solution for an optimum completion. Welltec proposed incorporating the 4-1/2 Welltec Flow Valves (WFV ) with multiple flow area (choking) configurations. These would enable the client to retain maximum control of the dual zone completion without having to make major alterations to their previous, single zone well design. In addition to multiple choke settings, the WFV is ISO14998 V3 qualified to 8,000 PSI burst at 135 C and can be manufactured with varying specifications to meet operators needs. It is operated via a reliable, e-line conveyed toolstring consisting of the Well Tractor, Well Stroker and Well Key. Within six weeks of initial discussion, five Welltec Flow Valves with three different, customer specified flow areas (chokes) were delivered for the operation. Additionally, the Well Stroker and Well Key received design modifications (for high expansion) implemented within this same time period to function within the 4-1/2 WFV after passing through a 2.75 restriction in the previously planned upper completion. OPERATION Four, 4-1/2 Welltec Flow Valves were run as part of the lower completion inside the previously run, cemented, and perforated 7 liner. One WFV was positioned in the planned oil zone at 9,285 ft (2,830m) MD along with a third party fracking sleeve and three additional WFVs were positioned in the planned gas zone between 8,907 9,005 ft MD (2,715m MD and 2,745m MD) with 50 ft (15m) spacing. The two zones were separated by hydraulically set packers. The lower completion was run on a 4-1/2 frac string with the planned purpose of facilitating the fracing operation before being pulled and replaced by the upper completion. The lower completion and frac string were run to TD without incident. But prior to the frac operation the 3rd party frac sleeve failed to open despite multiple attempts using coil-tubing. Welltec used computation fluid dynamics (CFD) modeling to evaluate the option of fracing through the WFV and determined the valves function would not be affected by this operation. Deciding to proceed with this option, the Well Tractor, Well Stroker and Well Key were used to quickly open the WFV within the oil zone. The operator then continued with the planned frac without having to pull the completion or resort to other, alternative deconstructive solutions. A proppant frac was initiated through the WFV using x-linked fluids and proppants. A total of 723 bbls was pumped up to maximum surface pressure of 7,100 psi (490 bar). After completion and cleanup of the oil zone, Welltec opened all three WFV s in the shallower gas zone on a single descent. This allowed the operator to evaluate the full flowing gas production prior to determining their desired choke settings. The three, different flow configurations on each of the WFV s across the gas zone gave the operator multiple options to choke the flow as desired for optimum production

11 FIRST NORSOK COMPLIANT, CEMENTLESS, PRIMARY WELL BARRIER ACHIEVEMENTS Incorporating this new product, the operator was quickly able to overcome the challenges presented both by the new objective of producing oil as well as that from the malfunctioning, 3rd party frac sleeve. This was the world s first installation of Welltec s Flow Valves and demonstrated the flexibility and ease by which it can be ordered, delivered, deployed and operated. Within six weeks the WFV s were manufactured and delivered along with the modified Well Stroker and Well Key. Shortly thereafter they were run in this new well completion and performed flawlessly, despite being subject to unplanned contingency operations. First WFV installation First prop frac through a WFV Three WFV s opened in one run First job using newly modified, high expansion Well Stroker & Well Key toolstring WELLTEC ANNULAR BARRIER OVERCOMES DEPLETED ZONE TO DELIVER A PRIMARY WELL BARRIER BACKGROUND A Norwegian Operator was experiencing major challenges in positioning the 9 5/8 production casing shoe within the top of a heavily depleted reservoir. The low pore pressure in the depleted zone had repeatedly caused severe losses during the cementing operation which resulted in difficulties to construct a primary barrier using cement within the 9 5/8 to 12 ¼ annulus. Many solutions had been trialed with varying degrees of success; the majority resulting in reliance upon contingency plans, bringing increased cost and risk. Continuing to look for a solution, the operator screened and subsequently elected to trial the Welltec Annular Barrier, (WAB ), a rugged, fullbore annular barrier, in combination with cement to provide the primary well barrier pressure seal. The Welltec Annular Barrier (product code1214wab5:5) fit the application in that it can provide a 5,000 psi, bi-directional ΔP rating across the barrier within the annulus. It runs slick with a running OD, opens to a maximum 13.8 setting diameter and is qualified to 5,000 psi V3 leak criteria under ISO14310 standards. OPERATION The WAB was assembled on the OD of the 9 5/8 casing string along with a 3rd party cement port collar positioned shallow of it. The casing was run to a depth of 2,655m without incident, the rugged WAB able to withstand liner rotation as needed. The setting depth was 14m shallow of the depleted zone formation top. Because of its slick, nominal upset OD, the WAB is generally transparent to the primary cementing operation and poses limited to no risk. The primary cementing job was completed with liner rotation, the cement top plug bumped and pressure applied gradually from surface to expand the WAB. At 5,000 psi surface pressure, the WAB was fully expanded and the port within the 9 5/8 casing was isolated. This returns the full burst and collapse pressure rating of the 9 5/8 casing. On completion of the job, the operator confirmed a successful primary well barrier had been established comprised of both the cement and the WAB. CONTINGENCY In the event there was communication to the depleted zone during the drilling or the subsequent cement operation, contingency plans had been established to capitalize further on the WAB s characteristics. The primary cement operation would still have been attempted and the WAB expanded as described previously, but now without cement around it. Next a second stage cement operation would have been conducted through the port collar, the WAB isolating the cement from the depleted zone below while diverting the cement upwards and acting as a base for the cement. ACHIEVEMENTS Capitalizing on the unique capabilities of the Welltec Annular Barrier, an operator in the North Sea overcame a longstanding, well integrity challenge which had resulted in excessive contingency cost and risk over the years. Incorporating the 9 5/8 WAB into the well construction allowed them to achieve a primary well barrier between the 9 5/8 and the 12 1/4 open hole efficiently and effectively despite a heavily depleted reservoir section. Proper contingency planning was accomplished ahead of time, and although not required, aided in risk mitigation and cost control. The capability of the WAB to expand quickly from surface, despite the presence or lack of cement enabled the use of a port collar to increase the success of a secondary cement job for primary barrier construction. MORE CASE STORIES CAN BE FOUND AT SOLUTIONS AND THIS IS JUST THE BEGINNING... AS WE CONTINUE TO TRANSFORM THE INDUSTRY, SO THAT IT BECOMES SAFER AND MORE SUSTAINABLE, WHILE PROVIDING HIGHER RECOVERY
