2 content May 2009 Entrepreneurs needed In the following pages, a Flemish entrepreneur relates the story of his business venture in northern France - building a brand new cellular concrete factory from scratch. It is a remarkable achievement. But we also learn that, in the current crisis, his ambitious business plan might not have got off the ground if he hadn t got enough support from venture capitalists. Now, that would have been a pity. A marvellous opportunity to capture a significant share of a growing market would have been lost. And the dream of building this super-efficient factory would not have materialised. Luckily, the factory was built and business is growing, even in the midst of this extraordinary crisis. It demonstrates it is precisely this kind of entrepreneurial attitude that we need to overcome the crisis. We need to invest today for a stronger tomorrow. One promising opportunity to do just that is the expanding market in ecological products. That s what Cellumat did. The same goes for Sleco and its fluidised bed oven project. Both ventures are covered in this newsletter. A complementary opportunity is production efficiency, which leads to ecological gains through energy and cost savings. The projects at ArcelorMittal in Belval and Differdange and the renovation works for Renory and ESAT are excellent examples. 3 Market information How can you determine the required crane FEM class? TCS offers easy calculator tool plus expert advice Plant and workshop managers often find it difficult to decide which crane they need for their industrial activities, so TCS has developed a FEM calculator to help them. This tool makes it easy to roughly estimate the required hoist, trolley wheels and steel structure classes. Whenever needed, TCS s experts are ready to assist with additional expert advice. Usually, it s easy to decide on the required maximum capacity of a travelling crane, as well as its maximum lifting height. Full service with expert advice The tool is quite easy to use, but it s important to pay close attention when determining the parameters, especially the load spectrum factor. Furthermore, the tool itself offers only a first estimation, based on a crane life expectancy of 15 years with 215 working days per year. How to build a factory from scratch Flemish entrepreneurship for highly efficient plant in northern France In 2007, two Flemish entrepreneurs established a promising cellular concrete business in France. They designed a brand new, highly efficient factory to be built in northern France. They maintained firm control of the construction project by subsequently hiring first-class contractors. This enabled them to build the plant from scratch in only 18 months. Engineer Dominique De Cock and his colleague Dominique Huyghe had observed that cellular concrete blocks were gaining popularity with architects and property developers, mainly because of their heat insulation capacities and their ecological nature. Stimulated by this, they decided to start their own business. They wanted to invest all of their engineering expertise to build the most efficient production plant of its type. Reliable contractors for dedicated packages Usually, this kind of industrial project is commissioned to an OEM in a turnkey fashion, says De Cock. But we deliberately refrained from that. Traditional OEMs tend to revert to traditional solutions, while our business plan was partly based on optimal efficiency, requiring new and sometimes daring concepts. As a result, De Cock and his partner made an initial design early in 2007 and subsequently split the project into coherent packages, such as conveyors and packaging machinery, utilities, tools and general construction work. De Cock: We wanted a top quality contractor with innovative but realistic ideas for each package. Most importantly, we wanted to be sure of their commitment and ability to act fast whenever needed. No surprises, no drawbacks TCS was commissioned to construct the building, including heavysteelworks, equipment and travelling crane installations. Their engineers paid special attention to minimising construction costs. They raised several issues about the original design and made proposals to change the plans in order to improve feasibility, says De Cock. This clearly helped to accelerate construction. The team was also flexible with last-minute changes. De Cock: For full optimization, we wanted every detail to be perfect. We knew that this would inevitably lead to a lot of last-minute fine-tuning. Therefore, we required them to be well prepared and committed to dealing with this. Many contractors tend to restrain themselves when confronted with unexpected circumstances, but this was not the case here. Whenever they 4

No surprises, no drawbacks, that s how it should be: contractors must be fully aware of the business consequences of anything that happens in the course of the project. A new point of reference The building itself is very compact in comparison to plants with similar production capacity. Thanks to this, the company also effectively seized the opportunity to make energy efficiencies. Dominique De Cock explains: The production of cellular concrete is, in fact, an exothermal chemical process. By building its first production unit in Saint-Saulve in northern France, Cellumat can serve the established Belgian market as well as the expanding French market. That s why De Cock is delighted with his new factory. He s even convinced that it sets a new point of reference in this type of industry. De Cock: You know, some people have actually asked me which OEM did this remarkable job. I know better. 6 Steelworks Carefully conceived pipe racks Practice-based engineering needed to minimise cost Pipe racks are often considered rather simple auxiliary constructions in complicated industrial plants. As a result, the design and engineering of pipe racks do not always get sufficient attention. Which is unfortunate, says Dirk Teuwen, TCS Steelworks Business Unit Manager. Ill-conceived pipe racks lead to unnecessary expenses or unexpected costs during construction. We avoid that by consulting our production and assembly department during the design phase. Pipe racks may be just auxiliary items in a plant, supporting all kinds of tube and pipe that transport fluids and gasses used and produced in the industrial process. However, poor design and engineering of pipe racks - they are usually constructed from slender steelwork, and bolted or welded in trusses result in higher costs and lost time. Industry is losing its know-how The construction of pipe racks usually consumes but a small fraction of the steelwork used in the entire plant. Probably for this reason, the design of these racks doesn t always get the attention it deserves. In recent years, we have observed that the industry is losing its know-how, says Dirk Teuwen. What s more, even the established industrial engineering offices are not always well informed about the technical and operational pitfalls in designing a good pipe rack. They know all about the processes and the required pipe trajectories, but they often pay too little attention to engineer an economically feasible supporting structure. Practicality is also an issue. Frans Derboven: An important point to consider is the accessibility of the construction site. The same goes for assembly practicalities. Pipe racks always have to be assembled very fast to avoid interference with the main construction activities. We think about this from the start. 1,000 tonnes of recent experience In the past year, TCS has produced and constructed about 1,000 tonnes of steel in the form of pipe racks. These projects demonstrate that a good start is half the battle: The preliminary design of a 350-metre pipe rack at a Dutch biochemical plant showed serious shortcomings. TCS proposed a workable alternative and successfully realised the project. KEY FACTS Pipe racks look like simple auxiliary constructions, but their design needs careful attention. The main problems in designing pipe racks are their typically large span and assembly practicalities. A series of recent projects demonstrate that it is best to involve constructors at an early stage. TCS was asked to study pipe rack construction from the beginning at various petrochemical plants in Belgium and abroad. In close collaboration with the customers engineering office, TCS carried out the preliminary studies, calculated the budgets for steelwork and foundations, worked out the plans, and co-ordinated the foundation work and steel assembly. What to consider when planning a pipe-rack When designing a pipe rack, special attention must be paid to the following: Anticipate the heavy deformation of the structure and the induced stress forces. Consider the practicalities, e.g. provide bolted connections to accelerate assembly work. Consider transport and site access issues. TCS designed and built a 100-metre pipe rack for a plant in the south of France. The engineers paid special attention to the modular parts so they could be transported easily and assembled quickly on site. More information on steelwork projects: All of these technical and practical issues should be taken into account at an early stage in the design in order to avoid costly corrective measures later on. For this reason, it s best to involve experienced construction engineers early on in the project. 7

8 Steelworks From a closed wall to an open access area Waste dispatch unit upgraded without disturbing processing activities In order to switch to a new shredder with an improved transport installation, waste processing firm SLECO had to rebuild part of its dispatch unit, creating an open access area of 10 x 55 m. Modification works were planned so as not to disturb ongoing waste processing activities. The front facade had to be moved back by 10 m, leaving a covered access platform spanning 55 m. Largest fluidised bed plant in Europe SLECO is a joint venture between SITA and Indaver. It offers a solution for the thermal treatment of sludge and solid industrial waste by using fluidised bed technology, which is considered the best available technique for these types of waste flows. The plant in Doel (Antwerp harbour) has three identical incinerators with a total capacity of 466,000 tonnes, making it the largest fluidised bed plant in Europe. The new shredder and the connected transport system fit in with SLECO s objective to continuously improve the quality of their waste processing (see Largest fluidised bed plant in Europe ). Industrial waste is pre-treated in the dispatch unit in order to optimize the incineration process in the fluidised bed ovens. The new installation will be in operation by June Realistic scenarios for fast construction Before installation, part of the unit was rebuilt to create a large covered access platform where the collection trucks can deposit their bulk industrial waste in a series of pits. For this reason, the front facade had to be moved back by 10 metres. To enable safe and comfortable manoeuvring, the roof had to span the 55 metre platform entirely without intermittent columns. SLECO asked TCS to study this project technically, and to work out a realistic plan to execute the work. It was quite a difficult project, says project engineer Paul Geens, not only because of the roof s large span, but also because the work was not allowed to disturb our ongoing waste processing activities. 9 Even the smallest of complications demand care New fire escape plus renovation work accomplished in just one attempt In 2008, utility company Infrax wanted to build a new steel fire escape to replace a worn concrete stairway at their premises in Hasselt. However, they commissioned to conduct some renovation work simultaneously, which slightly complicated the work at hand. Before building the new staircase, the contractor first had to demolish the old concrete stairway along with two concrete walls. In doing so, he had to preserve the cellar stairway and build a roof over it. New foundations had to be built, taking care not to damage the underground cabling or to interfere with the building s foundations. Additionally, a series of rusty wall cladding panels had to be replaced. Since the original panel type was no longer available, it was a challenge to find wall cladding panels that matched. These look like but small complications, yet it s comforting to find a contractor that takes on a turnkey operation. says Ronny Bellings of Infrax. After A neat solution for a tough issue Simple crane safety rail saves time and money At AMCLE, regular maintenance on the seventeen travelling cranes always used to hinder normal operations due to safety precautions. This was not only inconvenient but also costly. However, the issue was neatly solved with a seemingly simple solution. With the new safety device, maintenance can be done with the adjacent crane in full operation. By taking two cranes out of service simultaneously we always lost a considerable operation capacity during three-monthly maintenance. The issue in ArcelorMittal s European logistics centre in Differdange was due to the travelling cranes being located very close to one another. Adjacent cranes always had to be immobilized simultaneously to enable safe maintenance operations from a common gangway in between. We had to take two cranes out of service simultaneously during three-monthly maintenance. This really complicated our maintenance planning, and during maintenance we always lost a considerable operation capacity, says AMCLE s maintenance and security officer Alain Polsinelli. This had a considerable financial impact. Polsinelli received a number of proposals to remedy the problem, but finally went for the simple but smart solution. By installing handrails between the cranes and a working platform, maintenance can now be done in perfect safety and with the adjacent crane in full operation. 9

10 Cranes Automated scrap handler improves productivity An exercise in crane integration and security in Belval In the medium section rolling mill of ArcelorMittal in Belval, a new crane system automatically handles and removes the scrap that results from the beam cutting process. The automated system has significantly improved productivity because the cutting process now runs continuously without being interrupted by intermittent scrap handling activities. It was quite difficult to ensure that all moving parts in this 3D web of cranes and saws would integrate smoothly. The Belval plant delivers standard profile steel beams. The beams are produced in a rolling mill at industry-lengths of 100 metres. The subsequent process saws are cutting these beams into lengths usable for the construction industry - typically 12, 14, or 16 metres, but also less common lengths according to customer demand. As a result, the cutting process inevitably produces end parts of irregular lengths that need to be scrapped. A crane solution to handle the scrap automatically Although the cutting process was already highly efficient, the scrap removal process was not. Finishing Area Manager Jérôme Meyer explains: Scrap ends are sometimes less than 1 metre long. These were automatically dropped in a container for removal. But, usually, the end parts are larger, and then they had to be cut into pieces before landing in the container. Up till now, this additional scrap handling provoked unplanned interruptions of the cutting line process - a costly affair. In order to automate the scrap handling process, ArcelorMittal asked suppliers to propose workable and affordable solutions. TCS offered a solution based on an integrated travelling crane with magnetic grabs, able to evacuate scrap of any length. Since it was the best offer, both technically and economically, they were commissioned to develop and install the system. Avoiding 3D collisions between cranes and saws The project required thorough research because the new crane had to be integrated carefully into an already complex system. We required the existing cutting line to be modified as little as possible, says Meyer. Our two travelling cranes and the saws for the cutting process had to be preserved in their entirety. Therefore, it was quite 10

11 difficult to ensure that all the moving parts in this 3D web of cranes and saws would work together smoothly. Additionally, it was a challenge to build a seamless interface between the saws and the new crane. Jérôme Meyer: The cutting operations are controlled by ABB robots, programmed by our engineers. Safe operation with access control system Safe operation was another point of particular interest. Meyer explains: We had to empty the containers regularly and remove manually the scrap. Thanks to the automated scrap cutting process, we can now carefully plan this process. And, for maximum security, we have installed a light barrier and protected doors around the operation zone with an access control system. Whenever someone is inside the scrap removal zone, all machine movements are automatically blocked. The scrap is picked up and removed by means of magnetic grabs All of this required close collaboration between ArcelorMittal and the crane engineers. Jérôme Meyer: We really took our time to develop and test the system thoroughly. A complete pilot installation was built and tested in the crane workshop in Houthalen so as to avoid unpleasant surprises on site. Along with the plant in Differdange, the steel mill in Esch-Belval (Luxemburg) is the world s main producer of sheet and bearing beams. The plant has been playing a leading role in the development of beam technology for nearly 100 years. 11

12 Cranes Nobody seemed eager to accept the job New travelling crane on existing rails in an old building When the Electrical Engineering Department of Leuven University wanted to replace their old travelling crane in the ESAT laboratory, they found it was difficult to obtain reliable quotations. The crane had to be built on existing rails in an old building with limited accessibility. Nobody seemed eager to take it on, says Roland Reekmans, Technical Chief of the ESAT lab. But, in the end, he found a supplier with practice-based solutions for a seemingly unrewarding task. The new crane was carefully lifted into the building via a narrow alley and by using the old crane and a platform behind a rear window. Various types of electrical research activities are carried out in the ESAT laboratory. Back in 1948, the concrete building was built with an integrated travelling crane for the occasional manipulation of heavy electrical machines (up to 2 tonnes) to be investigated or tested in the lab. But by 2005, the crane couldn t be upgraded anymore to meet current safety regulations. Therefore, ESAT invited tenders to replace it. Unfortunately, we quickly found out that most crane builders were reluctant to meet all of our requirements, says Reekmans. In fact, only TCS was really prepared to take on this tricky commission. Capacity increased with made-tomeasure solutions First of all, ESAT specified an increased lifting capacity of 3.2 tonnes but stipulated that the new travelling crane should use the existing rails and concrete support structure. However, these beams had not been designed for heavier weights. For that reason, the engineers developed a travelling crane with an unusually large wheelbase to optimize the distribution of forces in the beams and allow capacity to be increased. Ready-made solutions would not do the job, says Reekmans. It was clear that we needed a supplier flexible enough to meet our demands. Manoeuvres through a rear window The contractor also faced the problem of limited access to the construction site. The new crane could only be brought into the laboratory through a large rear window. This window was only accessible via a platform at the end of a narrow access path. Reekmans realized what was in store: It was quite a challenge to manoeuvre the truck into that narrow dead end and then lift the new crane over the platform into the building. In fact, they used the platform as an abutment and operated the old crane to carefully bring in the new one. The work was completed in just four days, including the safe removal of the old crane. 13 Lifecycle Services Careful planning ensures business continuity Portal crane upgraded despite ongoing transhipment activities A portal crane at Terminal ECE, Liège, was showing signs of wear and tear, and that meant urgent action. Replacement was not an option, since this would have taken too much time. Likewise, renovation was not allowed to interrupt ongoing transhipment activities. So, the work was accomplished by temporarily reorganising the transhipment activities and carefully planning and executing the renovation works. Terminal ECE, part of the Group Portier, is a transhipment company located in the Renory harbour area of the Meuse in Liège. The company has a transhipment capacity of about 500,000 tonnes per year and has direct connections to the harbours of Antwerp and Rotterdam. It tranships various container and bulk loads to inland waterways as well as railway and road transport. Port handling activities are carried out by means of a series of mobile and portal cranes. No time to lose In 2008, one of the 50 tonnes portal cranes needed urgent renovation because its motors were breaking down repeatedly. Terminal ECE director Nicolas Limbioul underlines the financial impact of these failures. We had to halt activities much too frequently in order to repair a motor, he says. Furthermore, even minor electrical failures caused interruptions of our transhipment activities, since the old crane technology did not allow easy error tracking. For this reason, Limbioul decided that the entire crane control should be renovated and that a comfortable human interface should be installed in the crane cabin. Perfect planning and communication For business reasons, renovation had to be accomplished in under a month and allow transhipments to continue. We hired a mobile crane to fill in the gap during renovation, says Nicolas Limbioul. But careful planning of this renovation was crucial. TCS made a very detailed plan in close consultation I only allowed the work to start when all parties were firmly convinced that the scenarios would work. with our terminal managers. They communicated perfectly and finished the renovation in less than four weeks, and the crane has been breakdown-free for almost a year. 14 Inside our Company The people behind the solutions Engineering department turns ideas into feasible solutions The engineering department of TCS is the place where customers ideas are converted into technically feasible solutions. In order to make the most of their designs, the engineering department not only needs considerable expertise, but also a great deal of internal and external input. It is far from a routine job, confirm engineers Patrick Van Ratingen, Peter Neven and Wim Suffeleers. The crane and steelwork engineers in this department receive their assignments from TCS sales people in a pre-sales and post-sales context. In this way, a set of requirements for a travelling crane is turned into a practical design or a rough draft for a building is made into a tangible project. This includes plans for purchasing material, manufacturing and transporting parts, and constructing the whole structure. All this requires the engineers to consult with many people inside and outside the company. Our job is to convert them into a feasible and economic design. discussions. We then work out some solutions and check the technical feasibility with our drawing office and production department. We also consult our suppliers to arrive at the best solution and to guarantee timely delivery. Meeting requirements in an economical way When asked to name the most fascinating aspect of their job, the engineers invariably talk about the creative process of finding the best solution for an often complex idea. Peter Neven, a mechanical engineer with four years experience in the aircraft industry, elaborates: We learn about many types of industries. They all have their specific requirements, regulations and standards, and each time it s a challenge to find a perfect match for a reasonable price. Construction engineer Wim Suffeleers puts it another way: In the industry, requirements are always complex. Of course we have to design a building from the viewpoint of structural stability, but we also have to deal with fire safety regulations and other standards, depending on the sector, activity or country. In-depth courses to keep up-to-date Top quality engineers have to master state of the art technology and be well informed about the latest safety and security regulations in the industry. For this reason, TCS s engineers regularly receive in-depth training. Recently, they took courses on fire safety of industrial buildings and on the new European machinery directive 2006/42/EC. TCS s Business Unit Manager General Contracting and their steelworks engineer attended an 3-day training programme on fire safety of industrial buildings, organised by Agoria, Fireforum and the Vinçotte Academy. During the course, not only the legal standards for new industrial buildings were discussed (appendix 6 of KB 7/7/1994 which will be in force shortly), but also operational aspects such as: Conducting a comprehensive fire hazard analysis Implementing fire protection measures using a defence in-depth concept Taking organisational measures that help minimise risks Implementing an efficient experience feedback mechanism The training course offered TCS an enhanced insight into the operational aspects of industrial safety. Mastering the new machinery directive TCS s Business Unit Manager Cranes and one of the crane engineers attended a one-day intensive workshop on the European machinery directive 2006/42/ EC, which will be in force by the end of This new directive is in line with the original implemented in 1989, but some of the modifications and additions have complications when implementing them. During the workshop, the following topics were discussed: The necessity of a thorough risk analysis Machine safety standards ISO (basics) and ISO (practical guide). Risk assessment methods Case studies Along with previous training and study, the workshop was valuable to prepare TCS to implement the new directive. 15
